A competitive landscape pressurizes the steel producers business, zero defect requirements from customers forces the operators for additional efforts in process control and quality management. The so called quality related cost, which include also rework, cost for downgrading or even scabbing of material is already a remarkable lever in a plants profitability breakdown. The introduction of advanced state of the art grades in the product portfolio requires already a budgeting for the expenses for R&D and quality management. PQA has been developed as a process and quality management software solution next to existing level 2 or level 3 automation systems. It is focusing on the analysis of process data, equipment information, in line quality measurement devices and trend analysis to obtain an answer whether the process is according to definition and expectation and whether the intermediate or final product can be shipped for further processing as prime material. Advanced analytics which are linked to an expert know how based configuration identifies deficiencies in the production and processing process. An intelligent, state of the art quality rating system evaluates tolerable deviations. PQA comprises the software platform including the database, data configurator and collector from the different sources in the production process and units. The core element of the platform is the knowledge based expert know how package defining process and quality determining fundamentals. The paper describes the structure of the software package, it gives insights on the expert know how package, process and quality evaluation and points out the customer benefits, cost reduction, improvement yield, customer satisfaction increase. The annealing and pickling line n. 1, responsible for the production of stainless steel 3xx, 4xx and 430a in thicknesses from 4 to 0.4 mm, has two vertical strip accumulators. These are intended not to let the material exceed the determined time in the furnace and in the pickling, and consequently do not cause defects like burning and excessive pickling. Strip accumulator n. 1 avoids the line from stopping during welding execution of the coils in the welding machine. In sequence, the strip accumulator n. 2 avoids the line from stopping at the end cutting of the tips, and in the coils removal from the pickling. The strip accumulators have a roller table that during the strip accumulation moves vertically downwards while its counterweight moves vertically upwards, and do the inverse movement when the material is released. On December 12th 2018, the failure occurred in the strip accumulator n. 1, where it was verified that the shaft of one of the pulleys had been fractured by high-cycle mechanical fatigue, which was characterized by alternating bending. With the fracture of the shaft, occurred the unevenness of the counterweight that damaged the guides. Failure analysis of this occurrence was based on the PDCA methodology, when was verified a weld between the shaft and the pulley. The analysis of the microstructure transformation in the molten zone, in the heat affected zone and in the base metal was carried out in an optical microscope, and no abnormality was observed. It was also carried out the end test by penetrating liquid, finding an inadequate weld in its geometry, as well as longitudinal trunks along the center of the weld bead. However, after a huge investigation of the causes, it was found that the failure was triggered by an inadequate design of the pulley shaft. It was also verified that the shaft had an open measure, inadequate for the operational context. After the analysis, action plans were drawn up based on the FMEA methodology to inhibit the failure recurrence.

With the difficult economic challenges currently facing the steel industry, it is essential to perform a complete analysis when determining which rolls to purchase. A properly designed “Total Cost of Ownership” model can result in significant savings. This paper will review the costs associated with rolls in both Hot Strip and Cold Strip Mills. The multitude of factors that must be considered in performing a complete analysis for the roll purchasing process will be discussed. Models for both Hot Strip and Cold Mills will be presented. Examples where traditional analysis can lead to expensive, incorrect decisions will be presented.

The origin and elimination of 3rd octave mill chatter is a frequently investigated topic since tandem cold mills are in operation. So far only chatter monitoring systems have been successfully deployed, but this implies speed reductions and therefore a significant loss in mill output. Primetals Technologies has developed a new system using active injection of damping in order to eliminate 3rd octave mill chatter. The new hydraulics-based ChatterBlock® Control has now been proven successfully in mill operation. 3rd octave mill chatter, typically occurring in a frequency range between 90 and 150Hz, is a self-excited vibration phenomena typically occurring in the rear stands of tandem cold mills. It can produce significant gauge variations and even cause strip breaks. 3rd octave mill chatter is characterized by a quickly diverging vertical vibration of the rolls for specific rolling conditions (material, mill speed, forces, gauge etc.). Its occurrence requires immediate speed reduction of the mill in order to avoid strip breakage and/or strip quality degradation. This phenomenon thus severely limits mill productivity. The first step to proof the industrial feasibility of the new system was its installation on stand no. 4 of a 5-stand tandem mill. The development process and first results of the industrial implementation will be presented in this paper.

In mid-2015 the steel industry faced a strong crisis due to the weak performance of the Brazilian economy and the persistent entry of Chinese steel into Brazilian territory. This situation demanded that Brazilian steelmakers seek to develop products to meet new export markets. within the volume of exports possible are the rebars, where its applications are in the construction industry. One of the largest importers is Peru which has a large percentage of this export volume. This market demands as a priority requirement the surface quality of blue condition (low oxidation index) and mechanical properties normative.in order to meet the items required by the customer at a competitive cost, a vanadium microalloyed steel was applied to the hot rolling process without heat treatment after the last rolling pass. Where the great challenge was to achieve a high level of stretching without compromising the minimum limits of tensile strength. Assuming that the steel used is the correct one interventions were made on rolling parameters such as set-point temperature, residence time of pieces in the furnace, linear mass and rolling speed. All the changes made were based on statistical tools and practical tests. Finally, with the execution of actions generated from the statistical analyzes and tests it was possible to reduce process losses by 96%.

The present work is based on the characterization of nonmetallic inclusions in Ti stabilized ultra-low carbon steel, produced in a large steel mill. Due to a large incidence of submersed valve clogging in a continuous casting, the study is important in order to know the characteristics of the inclusions which are causing the problem. Total of 24 heats were sampled in the tundish and manually analyzed with a scanning electron microscope. The results revealed that 98.65% of the 3183 inclusions analyzed were solid in steelmaking temperature and 66.54% were alumina. The solid inclusions of alumina have low wettability for the iron bath, showing a high tendency of agglomeration in the submersed valves, affecting the castability. It has been concluded from the results and literature that some alternative measures such as the application of the treatment with calcium, precautions to avoid steel re-oxidation and the total or partial replacement of the pre-deoxidized element; would reduce the obstruction problem.

O uso dos aços 2,25Cr-1Mo-0,25V em reatores de hidrotratamento cresceu significativamente devido ao seu excelente comportamento em fluência, elevada tenacidade e resistência à corrosão. Contudo, as propriedades mecânicas deste material podem ser afetadas pelo tipo de microestrutura. O objetivo desse trabalho foi estudar a influência da microestrutura do aço 2,25Cr-1Mo-0,25V, obtida por meio de diferentes tratamentos térmicos, na difusividade e solubilidade de hidrogênio. Foram realizados ataques químicos seletivos para revelar a austenita retida e ensaios de permeação eletroquímica do hidrogênio. A análise dos dados da permeação mostrou que a amostra revenida a 550°C (Dap = 4,6 x 10-12 m2/s) possui menor coeficiente de difusão comparada às amostras revenida a 375°C (Dap = 6,9 x 10-11 m2/s) e revenida a 730°C (Dap= 3,4 x 10-11m2/s).

The reduction in SOFC operating temperature due to recent development in materials and fabrication techniques enables the use of ferritic stainless steels as interconnects for SOFCs. Ferritic stainless steels offer many advantages over traditional ceramic interconnects, such as higher thermal and electronic conductivity, as well as relative ease of fabrication. However, the formation of chromium oxide on ferritic stainless steel results in an increase in ohmic resistance and can lead to the loss of cathode catalytic activity (due to Cr volatilization, with cathode poisoning). The oxide growth depends on several factors, such as steel composition, temperature, oxygen partial pressure. In this way, knowing the phase stability, the oxidation behavior of the material and the oxidation kinetics is of great interest. In this context, a thermodynamic study of the oxidation of ferritic stainless steel 430 under oxidizing atmosphere (cathode), at the temperature of 750ºC, is carried out. As one can see, the thermodynamic system can be very complex, involving several phases (chromium oxide, (Fe,Cr,Mn)3O4 Spinel, iron-chromium oxides, etc.). The effect of oxygen partial pressure and alloying elements on phase distribution is evaluated. Thermodynamic modeling is compared with experimental results from literature.

Saving energy and reducing resource’s consumption by minimizing emissions are today great challenges in the coking industry worldwide. In order to achieve satisfying results, equipment as well as technology should be continuously improved and designed to minimize the energy requirements and to maximize the recovery of materials and energy. The sensible heat in coke pushed out of oven chamber takes up 35 ÷ 40 % of energy consumption of coke oven. Usually the coke thermal energy is lost during traditional coke wet quenching, necessary to reduce the coke temperature for the storage and the following use in steelmaking processes. BPSL CDQ project is a sample how Paul Wurth’s technology allows to reach the energy saving goal and offers an alternative to traditional quenching. With the adoption of Coke Dry Quenching process, a considerable amount of this sensible heat in the coke can be recovered by producing steam; its production depends on various parameters, some of them battery related (Volatile Matters in red hot coke) and others CDQ system related (coke burning losses, superheated steam characteristics (i.e. P,T)), greatly depending also on boiler efficiency (heat exchange efficiency, insulation of the boiler itself, air leakage, etc.). The adoption of CDQ process reduces also the water consumptions in comparison with traditional quenching.

The electric steel industry has reached a level of maturity in its relative participation in the world’s steel production. As the industry has grown and matured, EAF steel producers have participated in an ever more competitive market. This competition has led to a continuous search for lower cost alternatives for energy and input materials. Over the years, the Electric Steel Furnace community of operators has developed a variety of technological improvements geared to increasing EAF productivity. Operators have emphasized lowering operating costs and improving the quality of steels produced. Depending on market conditions, the EAF operators may run with different goals and priorities. In times of low demand, the goal may be to operate with an emphasis on cost and the goal of maximizing cost effective use of resources. When the market demand is high the goal may be to maximize EAF throughput. The objective of this work is to list some of the EAF operating best practices observed by our team in the electric arc furnace operations around the world. EAF operators can consider and possibly implement these practices depending on the specifics of each EAF operating reality.

The copper stave was a development of the Blast Furnace cooling system intended to utilise the high heat transfer properties of copper within a fully covered shell cooling solution. They were originally conceived as being able to provide a permanent cooling lining for use primarily in the higher heat zones of the Blast Furnace. Despite a large number of campaign successes around the world the everlasting concept has not proven universal, with some plants having suffered issues in two particular areas: stave bending (leading to water leaks at back of the stave) and stave wear (erosion on the hot face). Primetals Technologies have in the past been approached to provide assistance to a number of Blast Furnace operators who were experiencing operational issues with the copper stave furnace cooling systems of others. Through knowledge gained resolving these issues, and with the positive experiences of their own copper stave designs, Primetals Technologies have worked towards developing a new concept in copper stave design capable of providing a more robust solution to cope with the greater productivities of modern ironmaking. This paper will provide an outline to the concepts that have driven the design of this new technology.

The highly dynamic economic climate of recent years has tightened the operating envelope for steel producers world-wide. Steel producers continue to experience immense pressure to respond quickly to changing circumstances and the focus has shifted towards efficiency improvement and maximizing flexibility in operations. The ability to safely stop, restart and ramp-up production facilities has become essential. Establishing this level of flexibility, without sacrificing efficiency, requires sound process control, fit-for-purpose process management practices and solid know-how and experience regarding special situations in blast furnace ironmaking operations. The same business environment that demands this increased flexibility has made it increasingly difficult for steel producers to sustain sufficient knowledge about these situations. While many experienced, senior operational staff have retired, a new generation of ironmaking specialists has acquired its hands-on experience over more recent decades, during which these process situations have been much less frequent than before. Over the past 10-15 years, the requirement in the industry for external operational support during e.g. blast furnace blow–downs, salamander tapping and restarts after planned and especially unplanned stops, has become increasingly frequent. This article presents a number of these cases from a process management perspective as well as with regard to project organization and optimized cooperation between internal and external teams of experts.

A eficiência das turbinas a vapor de condensação é diretamente alterada pelo desempenho dos condensadores de superfície e estes últimos são negativamente afetados não somente pela entrada de ar no sistema, mas também por entupimentos e diminuições nos fluxos de água de refrigeração. Entretanto, qualquer uma das fontes de diminuição da eficiência do condensador geram efeitos similares dificultando a distinção entre elas ou a contribuição de cada uma para a queda no desempenho. Então a decisão pela manutenção tem aspectos claramente econômicos. Este artigo apresenta métodos para avaliação das fontes de perda de desempenho em condensadores e suas consequências na geração de energia.

The Sensor Based-Sorting technology is an emerging technology applied in mineral separation and concentration. The technique consists in using a method known as Dual Energy X-ray Transmission sorting (DE-XRT). The particle's position over the conveyor belt was evaluated and, despite de variability of results, shows that there is no a position with greater accuracy on the sensor's reading. Results obtained indicated that DE-XRT sorting technology was able to significantly reduce the mass and the ash content of the ore feed, being an interesting option for reduction of costs and improvement of coal quality in beneficiation plants.

This article deals with a project to reduce the preparation time and threading the coils in the input section of a pickling line coupled to the cold strip mill (PLTCM) at ArcelorMittal Vega. The project developed serves for the detection and elimination of bottlenecks in the input section. The project was conceived by the philosophy of the Theory of Constraints (TOC) and Lean Six Sigma (6 sigma), here seen as sequencing serial / parallel in the preparation and threading the coils. In this context, a proposal to modify the automatic sequencing and reduction of interruptions due to failure of the automation / equipment confirmed its effectiveness reducing the total time preparation time and threading the coils in the entry section by 15%. This project was developed without investment costs, bringing gains on the order of US$613,769.00.
