With growing emphasis on energy conservation and increased concern over the presence of heavy metals in the environment, it is fortunate that most metals are readily recycled. In this respect, metals have a significant advantage over plastics and similar materials used as metal substitutes. For many years a secondary industry has processed scrap copper, nickel, lead and zinc to produce refined metal which has, to varying degrees, influenced the price and displaced the production of primary metal. This paper reviews some of the challenges the industry will face and the changes in process technology which will be required as pressure mounts to increase the amount of metal recycled. In the case of most base metals, this will have an impact on primary metal production; as the tonnage of metal recycled increases, the requirement for primary production, or new metal, will depend more and more on the growth in consumption.

The ISASMELT? process is a submerged lance smelting technology operating in smelters in Australia, the USA, Belgium, India, Germany, Malaysia and China. Further plants are under construction in Peru and Zambia. Following the invention of the Sirosmelt lance technology Mount Isa Mines recognised the commercial potential in the novel top blown bath smelting process and embarked on a development program that has lasted more than 25 years. After successful operation of pilot plants and demonstration plants producing copper and lead, Mount Isa Mines decided to license the technology to external companies. Since the purchase of Mount Isa Mines by Xstrata in 2003, Xstrata Technology has assumed responsibility for transferring the technology to ISASMELT? licensees. In the 15 years since the first commercial furnaces started operation plants have been constructed (or are under construction) with a combined annual smelting capacity of more than six million tonnes of concentrates or secondary raw materials. Process development continues on the commercial scale plants at Mount Isa and elsewhere. Many of the improvements implemented by plant operators have been passed on to, and adopted by, other licensees. Exchange of ideas and technical improvements occurs through ad hoc visits to fellow licensee sites and through regular licensee workshops arranged by Xstrata Technology. This paper updates the reader on the status of various ISASMELT? plants either operating or under construction. It highlights the important role that the technology provider?s operational experience plays in ensuring that new smelting plants ramp up quickly to nameplate capacity.

"For about a century thermodynamically absurd facts have been propagated in conjunction with the iron-carbon phase diagram. These facts concern fundamental relationships of chemical thermodynamics. Attention is turned here to the discussion of only one of the relevant aspects of the subject, i.e. the definition of the thermodynamic activity of the solute and its implications for the iron-carbon solution.IntroductionThe view on the iron-carbon solution is characterized by the assumption that the solute may appear in two different forms, i.e. graphite and cementite. Accordingly, two carbon solubilities are differentiated, on the one hand for graphite and, on the other hand, for cementite. As a consequence, two versions of the phase diagram exist simultaneously, the application of which depends on the prevailing conditions, (i) the so-called stable phase diagram with graphite as solute and (ii) the metastable one that is based on the cementite-in-iron solution. These diagrams are joined together in the double phase diagram that originates from Heyn [l ], with the first ideas mainly going back to Stansfield [2] and Charpy [3].Thermodynamically, the most inadequate implication of the Fe-C double phase diagram is that the carbon activity may take values larger than unity. With the standard state of the activity being that of the pure substance, i.e. the Raoultian one, such a value implies the nonsensical existence ofa state purer than pure. The explanation of this physical state, ifthere is any, vaguely refers to supersaturation and, in the wider sense, to the physico-chemical phenomenon of metastability. Other aspects of chemical thermodynamics are likewise involved. Therefore, the comprehensive investigation into the present subject requires more topics to be considered than only one separate issue. Not only should the criticism of the present view be in the focus but also the discussion of new ideas capable of reconciling the experimental facts, known about the F e-C system, with the fundaments of chemical thermodynamics. All this, however, cannot be provided here because of the limited space available. As a consequence, in what follows only a part of the whole problem is under scrutiny, i.e. the definition of the thermodynamic activity and its role for the interpretation ofrelevant experimental facts."

The rotary kiln-electric furnace (RKEF) process is the main method for producing ferronickel from nickel laterite ore. However, this process is energy intensive as it involves several high temperature steps. Therefore, a novel process is proposed to directly produce ferronickel from nickel laterite ore by semi-molten reduction, which is expected to be realized in a rotary hearth furnace (RHF). The RHF process is able to shorten the flow sheet, decrease the reaction temperature as well as reduce energy consumption. In this study, the influence of basicity on reduction of nickel laterite ore was investigated. The results showed that it is possible to produce the ferronickel nugget directly at 1400 °C when the quaternary basicity [(mCaO + mMgO)/(mSiO2 + mAl2O3)] was fixed at 0.60. Under this experimental condition, the grade and the recovery ratio of nickel reached 11.53% and 98.59%, and the grade and recovery ratio of Fe were 84.16% and 68.72%, respectively.

"This paper presents an analysis technique for the solidification of metal castings. This method, based on a modified finite difference scheme with an irregular mesh, is capable of dealing with the complex geometries of castings. The nonlinearities in material properties of specific heat and thermal conductivity, arising from the phase change during solidification, are accounted for in the step-by-step calculations. Two solidification problems are solved with this analysis technique and the calculated results compare satisfactorily with experimental data. IntroductionCasting process design engineers are often faced with the difficult problem of designing castings to be produced porosity-free. Since the solidification of metal is affected by many interacting variables such as the thermal conductivity, density, and specific heat of both the molten metal and the mold, it is easily seen why this is a difficult task.Typically, casting tooling design is an intuitive process which builds on past successful methods. After processing equipment is constructed, trial castings are made and examined for dimensions and integrity. Changes in the tooling are generally required to improve casting soundness or to reduce cycle time. In the permanent mold process, tooling is complex and difficult to alter after initial construction. The water-cooled steel molds are part of the complete automated system. Associated holding furnaces, pouring ladles, casting conveyers, and utility connections all make other than minor adjustments a costly and time consuming task. An analytical method for using the principles of heat transfer for predicting solidification patterns would be of great value in the permanent mold process by minimizing costly changes."

This work is focussed on lead decopperising by two techniques: conventional top addition of sulfur and injection of sulfur powder. It is found that the first method proceeds under equilibrium conditions and the second one depends on kinetic considerations. Experiments were carried out using 15 kg lead baths at two temperatures, 340°C and 380°C. The carrying gas used for the injection trials was nitrogen at flow rates of 6.3 and 18.6 L min- 1• The results show that 'decopperising process is more efficient at temperatures close to the melting point of lead for the sulfur top addition process, whereas high temperatures produce better copper removal for the injection of sulfur powder. Besides, the sulfur injection with the higher nitrogen flow rate (18.6 L min-1) produced higher decopperising rates. Thermodynamic and kinetic models are used to simulate this lead refining process.

Profitably recovering copper and precious metals from copper bearing scrap is a demanding and frustrating combination of art, science and economics. With fluctuating markets, varying raw materials and increasingly stringent environmental regulations requiring process revisions, practically everything is changing. The volatile copper market constantly shifts the percentage of copper in the scrap that can be economically processed. Scrap that has value one day may incur a disposal cost the following day. Also with less copper in the scrap, more residuals, slag, fume, etc. are generated which frequently present disposal problems and infrequently generate income. The ever increasing amounts of electronic scrap add value to the copper produced by virtue of the precious metals present. Printed circuit board materials create more slag and organic off gases which must be treated. Finally, the emphasis on reducing emissions of organics and other metals, especially lead, is a continuing challenge. Stack gases, fugitive emissions and ambient air quality all demand constant surveillance.

The activity distribution diagrams for different species in aqueous systems are developed. Computational method may be considered as an extension of the Activity-Term method introduced by the authors to construct EH-pH diagrams. In the Activity-Term method, all activities of different species are evaluated before deciding the most stable one. In the present study, a factor is assumed to allow for the conservation of the element. At any point, the total concentration of all species should contain only the input m moles of the element (elements) considered. This approach is applied to Zn-, 5-, and Zn-S-H2O and activity distribution diagrams are plotted as a function of pH, at different potential levels and at different temperatures.

"A number of different types of so-called ""filters"" are used in the metal casting industries to impart some cleaning effect and flow control on the liquid metal as it passes through them. The filters range from simple planar meshes through extruded channels to reticulated foam structures and they are manufactured from a range of material going from metals to glass or ceramics. It is most common that software packages used in the industry model the filters by a simple pressure drop associated with some area fraction and permeability parameters.Recent experimental work at the IRC in Birmingham [1] has shown that filters of the same type can behave very differently depending upon the casting process in which they are employed. Modelling filter geometries for a range of different casting processes has indicated that the flow of metal and heat losses through the filters are rather complex and should be considered when using filters in the casting processes. This paper will present a number of cases of different types of filters modelled and different processes and indicate some of the sensitivities of the processes to boundary conditions imposed by the process.IntroductionFilters are commonly used in the foundry industry. The real action of the filters on the liquid metal is not really understood. Some filters are claimed to have a chemical action on the liquid metal or to be able to clean the metal by stopping the impurities or oxides that will result in inclusions in the cast part. However, some recent experiment carried out at the University of Birmingham in investment casting and results available on sand casting [2] have shown that the action of filters may be different in these two processes. As the main difference between these two processes is the mould temperature, the hypothesis of a partial solidification of the metal in the filter occurring in the sand casting process during the primary stage of the filling has been advanced, whereas there is little or no solidification in investment casting. In order to verify this hypothesis, and to reach a better understanding of how filters work, a numerical investigation of the flow and heat transfer in filters in both sand and investment casting has started at the University of Birmingham, in the framework of the FOCAST project. The FOCAST project is an EPSRC project aimed to increase the understanding of the investment casting process. Another issue is the way the simulation packages predict the influence of the filters on the metal flow. The filters are most of the time modelled as porous obstacles characterised by a pressure drop calculated from porosity and some surface ratios or proprietary coefficients. This paper will present the preliminary results of this numerical investigation. First, the different models that have been used are presented, followed by the obtained results. A discussion of these results and their perspectives conclude the paper."

A comprehensive numerical capability for the analysis of Thermal Spray (TS) systems consisting of a three-dimensional compressible, turbulent flow Navier-Stokes model and a multi-phase particle flow model in Lagrangian formulation, was developed. This capability is validated for a set of flow conditions typical for TS. The developed methodology is used for analysis of the JP-5000 TS gun gas and coating powder flow conditions. Modeling and analysis of particle/turbulent eddies interaction is performed. Details of gas flow field, particle temperature, and particle velocity histories, and particle temperature, velocity profiles in the system are presented. For the validation of numerical analysis, the computed results are compared with available experimental measurements. The flow phenomena for different flow parameters are analyzed and explained as the results of gas dynamics and heat and momentum transfer between the gas and particle phases. This methodology can be used for process control and reliability improvement, and has the potential to significantly improve TS gun performance through control of its parameters.

This ore cannot be fully processed via blast furnace technology because of high content of MgO. According to the investigations carried out in the USA and Japan in 1999-2004 the ITmk3 (Ironmaking Technology mark three) RHF technology is a breakthrough in Ironmaking. Four iron ore types (hematite, magnetite, high and low Al2O3/SiO2) were tested. Reduction, melting and slag removal can be achieved in just 10 min. The main objective of the investigation is to establish optimum operation conditions for the production of iron nuggets from iron carbonate bearing ore via the ITmk3 by means of the lab scale testing. Samples of iron ore and carbon reductant were chemically and physically analyzed. Green pellets were processed via a lab tube furnace to simulate RHF conditions. The nuggets and slag were chemically analyzed. This preliminary test work provides valuable information which may be used for large-scale testing in a commercially sized RHF.IntroductionThe ITmk3 process upon which this paper focuses was developed by Kobe Steel in its research facilities in 1996 [1]. After pilot testing at Kobe Steel’s Kakogava Works in 1999-2004 the pilot demonstration plant was built and operations were successfully carried out by Mesabi Nugget joint venture in 2002-2004. Steel Dynamics has committed to building the commercial plant at the Mesabi Nugget site in Hoyt Lakes (Minnesota). Only 4 iron ore types (hematite, magnetite, high Al2O3/SiO2 and low Al2O3/SiO2), as well as 4 coal types with range of volatility, ash and fixed carbon were tested. Results were consistent with nugget characteristics confirming ITmk3’s flexibility with respect to raw material inputs. At the same time, no research in the field of nugget from iron carbonate bearing ore with high content of MgO has been done. Such kind of iron ore is restricted for charging into the blast furnace due to contamination of MgO. The reason for restriction is the limitation of load of MgO in the blast furnace. If a lot of MgO enters the blast furnace, slag becomes viscous. The viscous slag is obstacle for stable operation of the blast furnace."

The Mineral Resources Research Center at the University of Minnesota has recently installed a QEM*SEM system (Quantitative E.valuation of Materials using Scanning Electron Microscopy) to aid in detailed mineralogical evaluation of potential mineral resource developments in Minnesota and to provide services to the North American mineral industry. A primary application for the unit is to serve the Minnesota taconite industry by providing mineralogical analysis of ores and concentrator products. Minnesota taconite ores contain fine-grained magnetite in a quartz matrix. The ores undergo several size-reduction/magnetic-separation steps to produce a final concentrate with approximately 75% passing 325 mesh and containing about 5% gangue. The paper describes a typical taconite concentrator flowsheet and reports some preliminary results of the applications of QEM*SEM particle image maps and cumulative yield liberation data to samples from selected points in the concentrator circuit.

"The Tusc gold deposit is located along the Carlin Trend approximately 13 kilometers north of Carlin, Nevada and 2.5 kilometers northwest of the Gold Quarry mine. Tusc is one of several structurally controlled oxide gold deposits located along the Good Hope fault within the Maggie Creek subdistrict. Mining commenced in 1994 with an oxide reserve of780,000 troy ounces of gold at an average grade of 1.34 g/t Au. The Good Hope fault forms the southwestern edge of the Schroeder Mountain uplift (also known as the Carlin Window) and juxtaposes carbonate rocks of the Siluro-Devonian Roberts Mountains Formation against siliceous mudstone, siltstone, and silty limestone of the Devonian Rodeo Creek unit. Submicroscopic gold mineralization is disseminated in the Good Hope fault system and in fractured hanging wall carbonate rocks. Wallrock alteration includes silicification, deca!cification, sericitization, and late alunite replacement and veins. All Tusc ore is transported 2.5 kilometers to Gold Quarry for processing. Leach-grade ore (0.2 - 1.7 g/t gold) is placed on the oxide leach pads, and mill-grade ore(> 1.7 g/t gold) is processed through the CIL oxide mill. IntroductionThe Tusc gold deposit is located in Eureka County, Nevada, U.S. A, approximately 13 kilometers north of the town of Carlin and 2.5 kilometers northwest of the Gold Quarry mine (Fig. 1 ). Tusc is one of several open-pit, oxide, gold deposits within the Maggie Creek subdistrict of the Carlin Trend. Tusc is a structurally controlled gold deposit located along the Good Hope fault. Submicroscopic gold mineralization is disseminated in the brecciated and silicified Good Hope fault zone and along intersecting northeast and northwest striking structures."

"Preparation and growth processes of CaF2 on Si(111) and of . InxGa1-x,As islands on CaF2 by molecular beam epitaxy (MBE) are described. It was found that first of all the Si(111) surface treatment process to obtain the 7x7 reconstructed structure was necessary to ensure the cleanness of the surface and to grow a flat and high quality CaF2 on it. Growth of InxGa11-x,As islands on CaF2 was tried by droplet heteroepitaxy using the same MBE reactor. In,GaxGa1-xAs islands were successfully grown epitaxially, and the size and density of the islands dependent on the In composition were investigated.IntroductionThough semiconductor/semiconductor heterostructures are widely used for many device applications, small band off-sets of the conduction bands and the valence bands restrict the utilization of the intra-subband transitions to far-infrared regions. With InAs as the quantum well and fluorides as the barrier layers, we can design three-electronic-level systems in the infrared region, which is the low loss transmission window of the silica optical fibers. To realize those structures, we have grown InxGa1-xAs islands on CaF2 thin films that were epitaxially formed on Si(111) substrates by molecular beam epitaxy. By the droplet heteroepitaxy that we invented, the InxGa1-xAs islands with height of -10 nm have been obtained successfully. Optimum processing to obtain atomically smooth surfaces of Si and CaF2 and high quality InxGa1-xAs islands is reported.ExperimentsMBEMachineCaF2 was grown on Si(111) and InxGa1-xAs islands were grown on CaF2 successively by MBE. The MBE machine consisted of a growth (or reactor) chamber and a loading chamber. The reactor chamber was equipped with Ga, In, As and Er metal source cells and CaF2 and BaF2 source cells. Cell materials were P-BN for Ga, In and As metals, and were graphite for CaF 2, BaF 2 and Er to avoid reaction with BN cells. The electron gun and screen were attached to the reactor to observe the RHEED pattern during the substrate surface treatment and the growth of CaF2 and InxGa1-xAs islands. The substrate manipulator was designed to heat up the Si substrate up to 1,200°C for the surface cleaning. The QMS was also equipped to analyze the residual gas species in the reactor chamber. The base pressure of the reactor chamber was 2-5x10-11 Torr, being pumped by ion pump and the liquid nitrogen shroud"

Limonitic nickel laterites slurries exhibit complex rheological properties including time dependency that varies from thixotropy to rheopexy. Chronic problems may occur if plant designers and operators fail to take time dependency into account. Stress decay tests indicate that laterite slurry takes roughly two minutes to approach steady state after a step change in the shear rate. As a result, most rheometer measurements are taken at a non-equilibrium state, making evaluation difficult. Two minutes is also long relative to the time that a unit of slurry in a processing plant is at any given shear state, so the slurry may never reach equilibrium. This paper presents a method to describe the rheology of laterite slurry using a Flow Array, which describes the rheology using an array of instantaneous flow curves crossed by an equilibrium flow curve. A rate equation for structural change in non-equilibrium conditions allows time dependence to be efficiently modeled. This flow array allows the flow behavior of time- dependent slurry to be predicted in non-equilibrium conditions using a simple time-step methodology. Gold dissolution with bromine was studied by using the rotating disc technique. Geobram TM 3400 was used as a source of bromine. The parameters studied were: rotating speed, Geobrom 3400 concentration, pH, temperature, sulfuric and hydrochloric acid concentration, and the concentration of various cations (copper, iron, zinc, aluminum, manganese, potassium and sodium) and anions (chloride, bromide, sulfate, nitrate, and iodide) According to the Levich plot and activation energy, gold dissolution was controlled by a chemical reaction rate. Copper, iron, and manganese in their highest oxidation states, aluminum, zinc, sodium and potassium did not have any effect on gold dissolution rate. The presence of manganous ion dramatically decreased the gold dissolution rate. Kinetic performance of bromine, in the form of Geobram TM 3400, was compared with performance of cyanide and thiourea.

"Industrial scale testing was performed in the plant-site of Bor Company. Charging sample was from 4-5 tons for each particular test. All operations in industrial scale investigations were carried out in one furnace. For the aim of successful realization of experiments, and primarily for safety and prevention the risk of toxic contamination the working environment, a plant was designed and constructed for cooling and wet dedusting of gases formed during smelting process, zinc removal and flame refinement of molten metal. For the requirements of industrial investigations a complete plant for cooling and wet dedusting of gases has been constructed for brass scrap processing. In this plant, the original ultra-sonic water spraying devices have been installed. The efficiency of such simplified system for gas treatment has been 98,6%. Introduction Permanent development of techniques and technology causes formation the considerable quantities of secondary raw materials that are much more relevant as the raw material base for many metals. Due to a fact that large quantities of metal, are concentrated in the waste materials, large consideration is given to this topic, and numerous technologies for this waste recycling are developed in the world nowadays. High energz price and permanent increase of metal price on the world market have made that secondary raw material tretament, for the aim of various metals production, becomes more and more relevant in the world. In comparison of metal production using enrichment and metallurgical treatment of primary raw materials, the non-ferrous metals production from secondary raw materials has a range of advantages, as well as: - Low level of capital investments, - High technological recovery of qualitative secondary raw materils, - Considerably low consumption of energetic resources regarding to the treatment of primary raw materials (ore and concentrate), - Reduced consumption of unrecoverable mineral resources, - Reduced enviroment pollution [1,6]."
