The Bureau of Mines has devised and demonstrated an ammoniacal sulfate leach process for recovering nickel and cobalt from low-grade domestic laterites. Solvent extraction of cobalt, one of the process steps, requires the reduction of hexammine complexes of C03+ to C02+ in an ammo-niacal leach solution. Previously, reduction was accomplished using cobalt metal shot in a column. This report presents experimental results and an economic evaluation comparing two alternate techniques with the shot column: (1) an electrolytic reduction cell with an extended surface area cathode and (2) direct electrowinning from purified leach solution using a cell with a fluid bed cathode. The second alternative eliminates the conventional solvent extraction-electrowinning steps. The costs of the three methods, based on the requirements of a pro-posed commercial-sized plant, including all unit operations, were deter-mined by the Bureau's process evaluation group. The operating costs for the shot column, $1.19/kg Co, and for electrolytic reduction, $1.20/kg, are essentially the same, but the cost of direct electrowinning, $3.77/ kg Co, would eliminate this method as a practical alternative. The cap-ital cost of approximately $14.4 million for reduction in a shot column is much higher than the approximately $4.4 million for electroreduction.

The Bureau of Mines conducted laboratory batch and small-scale continuous selective flotation tests of barite-fluorspar ores from two deposits near Marion, Ky., to determine the technical feasibility of recovering commercial grade fluorspar and barite concentrates. The lignin sulfonate-sodium fluoride method of floating the fluorspar successfully produced acid-grade fluorspar concentrates. Flotation of the barite from the fluorspar tailing using petroleum sulfonate collector yielded concentrates suitable for use in compounding oil-well drilling mud. The fluorspar and barite recoveries were about 82 and 85 percent, respectively.

A survey of the underground injection of steel processing waste pickle liquor (WPL) was made by Bureau of Mines engineers. Hydrochloric and sulfuric acids WPL are being injected into deep wells completed in the Cambrian age Mt. Simon Sandstone Formation in Illinois and Indiana. The Mt. Simon Formation ranges up to 1,800 feet in thickness. The average depth of WPL injection wells is 4,000 feet, and injection is mostly by gravity flow at rates as high as 4,000 barrels per day. The details of the design and operating history of a WPL well located near Gary, Ind., are discussed. Laboratory tests showed that the Mt. Simon Sandstone is sensitive to fresh water. The adsorption of iron and neutralization of acids by sandstone cores from deep wells and an outcrop were determined.

More or less unconsciously and from sheer force of habit human beings do many things they probably would not do if the possible consequences of their acts were fully recognized and appreciated. Such carelessness ordinarily could be condoned if human life were not at stake, but it is difficult to understand why intelligent men engaged in the hazardous occupation of mining indulge with the utmost indifference in some habit or continue some custom in violation of State leas and company regulations and under circumstances that may jeopardize not only their own lives but those of scores, even of hundreds, of their fellow workers as well. The old adage that stolen sweets are the best may or nay not have some foundation, but when applied to the practice of smoking surreptitiously in a coal mine, more especially a gassy mine, it is without even remote justification. Although a relatively harmless habit in the proper environment, smoking has been the cause or suspected cause of many gas explosions and black-powder ignitions and has resulted in numerous instances of bodily injury, loss of life, and destruction of property. Likewise, many fires in both coal and metal nines, causing loss of life, have been started by smoking.

The need for a simple, very sensitive, and accurate method for the determination of benzene in blood and urine was evident throughout a recent study of chronic benzene (C6H6) poisoning conducted cooperatively by the United States Bureau of Mines, The Barrett Company, and the producers of benzene. A combustion method which will be described in a later publication, end a previously described5/ adaptation of Smyth's method were developed and used during that investigation. The adaptation of Smyth's method gave satisfactory results when dealing with exposure conditions that produced chronic poisoning in a comparatively few days, but it was time-consuming and lacked the accuracy necessary for a study of the absorption, distribution, and fate of benzene in the body during exposure to threshold concentrations of benzene vapor in air. The combustion procedure was satisfactory from the standpoint of sensitivity but was cumbersome, intricate, time-consuming, and required the use of special and somewhat expensive physical and. chemical apparatus. Following the termination of this study of chronic poisoning, possibilities for developing better methods occurred, and these have been investigated by the Bureau of Mines with the aid of Relief Works Division personnel. A microcolorimetric method for the determination of benzene in air has been described recently.6/ The present report deals with the adaptation of this new colorimetric method to the determination

As part of a continuing effort to reduce the weight and bulk of equipment that mining personnel must carry underground, the Bureau of Mines and the Mining Enforcement and Safety Administration (MESA) investigated accurate and convenient gas samplers for use by mine inspectors in sampling mine atmospheres. The samplers are septum-stoppered glass vials commonly used for routine blood sampling. These lightweight, compact samplers yield results comparable with those obtained with conventional bottle samplers of 250-ml nominal capacity.

"INTRODUCTION This report gives preliminary results of field and laboratory investigations made at the request of the War Production Board relative to causes that have occurred during the last 8 months in acetylene-generat72,r plants in shipyards on the Pacific coast.Six acetylene-generator explosions have occurred in four shipyards. These explosions killed five operators, injured six others, and extensive damage to the plants involved and curtailmnent of vital defense Although the occurrence of acetyiene-generator explosions in other section of the United States is not known, it appears, at least, that if such have occurred, they have caused only minor damage and no loss of lives.The use of acetylene in shipyards on the west coast has expanded tremendously during the past 2 years. These shipbuilding, companies erected aletylene-generatcr equipment, which was soon found to be entirely inadequate to meet the needs of their expanding acetylene requirements for welding, cutting, shrinking, and other purposes, and instances found it necessary to operate their equipment at rates greater than deemed consistent with safe operating practice."

"INTRODUCTION Information on the gaseous products from the detonation of explosives has been obtained in two ways. In the first, the atmosphere in mines is analyzed after blasting, and in the second, the gases found after detonating an explosive in a testing apparatus are analyzed. The Bureau of Mines, in a cooperative research 3/ that compared data obtained in the field with those obtained in the testing station, showed that the results were not in entire agreement. The production of carbon monoxide was found to be governed chiefly by the oxygen balance of the explosive, but the production of oxides of nitrogen did not change in so simple a manner. Because of the increasing interest in correlations between the composition of the explosive and the production of toxic gases, it seemed desirable to continue the investigation.PURPOSE OF INVESTIGATIONAs field tests are both time consuming and expensive and as field results are affected by factors that are not always under control of or clearly evaluated by the operator, the purpose of this investigation is to develop a testing-station procedure that will reproduce the gaseous products quantitatively under known conditions analogous to those that may be expected in the field. The surge in gold and silver prices during the 1970's attracted many new mining operators and has rekindled interest among experienced ones. With its low capital investment requirements and fast payout, leaching has attracted many operators--particularly those with small or low- grade deposits. Although in certain situations leaching offers many advantages over conventional mining methods, many operators are uncertain how these relatively new techniques should be implemented. Consequently the Bureau of Mines has prepared this circular to disseminate information on gold and silver leaching practices, techniques, and problem. Engineering data gathered from 26 operations indicate that most ores are leached in heaps following crushing and distribution on pads. Metal values are recovered from cyanide leach solutions using either zinc precipitation or charcoal adsorption. Potential problems that my hamper on block development of a leaching operation are poor percolation characteristics of the ore, calcium salt buildup, low temperatures, and solution losses. In this report, the application of the Open Pit Materials Handling Simulator (OPMHS) to a mine located in Ohio using a large stripping dragline, and truck and front-end loader (FEL) is described. The specific objective of the study is to demonstrate the application of the simulator to mine planning and coal production. On the basis of the simulations, it was concluded that the production from the haulback operation should be increased to accommodate improvements in both the stripping dragline's availability and mean cycle time. Several alternatives were studied for the best use of equipment if the present operating parameters could not be improved upon. No economic analysis of these proposals were made.

The Bureau of Mines studied the effect of alloy additions on abrasive wear of low-alloy steels. A dry-sand, rubber-wheel abrasion test appa-ratus using ASTM G65-Sl procedure B was used for the abrasive wear tests. Eighty-six material heat-treatment combinations were abrasion tested. Results of these tests were analyzed statistically using regression analysis to see if additions of Cr, Mn, Mo, Ni, Si, AI, Cu, and S were significant in affecting the abrasive wear rate of low-alloy steels. Regression analysis was also used to confirm hardness and C affect on the abrasive wear rate of these steels. It was found that for all the steels taken as a group, increased amounts of Mn significantly reduced the wear rate, while increased amounts of Mo and S1 increased the wear rate. Analysis also confirmed previous research done by others, that increasing hardness and amounts of C reduced the wear rate. For the hardened steels taken as a class, only increasing amounts of C and Mn reduced the wear rate, while increases in Si increased the wear rate. In the class of unhardened steels, increases in C, Mn, and S re-duced the wear rate, whereas increases in Mo increased the wear rate. The steels with the best resistance to wear were two hardened experimen-tal steels similar to AISI 1055 and AISI 107S.

The Rapidex continuous spiral blast tunneling concept uses a spiral blast pattern that provides efficient slabbing action, continuous progression, and partial self-shielding. A lightly shielded tunneling machine using this concept stays at the face to provide continuous drill, load, shoot, and muck functions. Previous phases proved the effectiveness of the blast pattern in the White Pine Shale tested the design features of the shield and developed a remote loading and shooting capability using inductively initiated blasting caps and a pumpable slurry explosive. Phase IV assembled previously used front-end elements (drill, loading components, shield) on a used Joy loader chassis and added a mucking system television monitoring and remote control elements. Remote television monitored loading shooting and mucking were investigated. Difficulty was experienced in locating previously drilled blastholes near the bottom of the heading and even on the face. These holes often had to be considered as lost. Because of hydraulic system deficiencies and overall congestion of machine elements at the face mucking rates obtainable with remote television monitoring were low (on the order of 16 tons per hour). Performance was good enough to indicate improved rates if more space were available and if extreme thoroughness were not required. Because of the serious nature of the lost hole problem, a new explosive loading scheme was given a preliminary evaluation. The new scheme would require the explosive and the detonating charge to be loaded through the drill steel. If the necessary equipment modifications could he made and if safe, efficient operation were assured, the new scheme would alleviate some of the crowding at the face and would eliminate the lost hole problem.

These tests are designed to insure t hat equipments hav,e the minimum requirements for safety in use. The only object of the :Bureau in making such tests and publishing lists of permissible equipment is to help decrease the hazards of mining.

This Bureau of Mines report summarizes the development of a protective operator compartment for a new generation thin-seam mobile bridge carrier. The developed compartment is commercially available and is currently employed on approximately 15 bridge carriers used in the mining industry. The design of the compartment, which employed human factors engineering and small- and full-scale mockup models, is fully described. Details of the compartment's fabrication, evaluation, and demonstration in a commercial low-seam coal mine are also provided.

This publication is an economic evaluation of the Bureau of Mines electrolytic process for recovering lead from scrap lead-acid batteries. In this process, scrap batteries are crushed and separated into metal and sludge fractions. The metal fraction is cast as anodes and electro- refined. Lead in the sludge fraction is converted to lead carbonate by reaction with an ammonium carbonate-ammonium bisulfite solution. The lead carbonate is then dissolved in a fluosilicic acid electrolyte from which pure lead metal is electrowon. A cost estimate is presented for a plant capable of processing 10,000 scrap batteries per day. The fixed capital cost for this plant is estimated to he $14 million on a fourth quarter 1984 basis. Operating costs are estimated to be $0.15/lb Pb recovered. Assuming a lead selling price of $0.17/lb, the interest rate of return on investment after taxes is 11 pct. A lead selling price of about $0.21/lb is needed to obtain a 20-pct-interest rate of return.

The possibility of using ultrasonic energy as a tool to improve the electrolytic deposition of copper and zinc from several electrolytes was investigated by the Federal Bureau of Mines. Sound with frequencies of 20, 26, 38, and 400 kilocycles per second and acoustical intensities of 0.25 to 1.5 watts per square centimeter was employed. Measurements of cell voltage, anode and cathode current efficiencies, and electrode potentials were made at various current densities. Effects of ultrasonics on the quality of the deposit and on anode corrosion also was noted. In the electrolytic recovery of copper from an acid copper sulfate solution at 50° C., adherent, well-consolidated deposits are normally obtained up to a current density of 30 amperes per square foot. As the current density is increased above this value, the deposits normally become progressively more spongy and less adherent. Ultrasonic irradiation resulted in adherent and well-consolidated deposits at current densities up to 300 amperes per square foot. Radiation also produced smaller grain size and preferred orientation of the copper crystals. In addition, radiation caused as much as 3-volt decreases in cell voltages at the higher current densities. These decreases were caused chiefly by depolarization of the anode, although small depolarization effects were also noted at the cathode. Radiation apparently did not greatly affect cathode-current efficiencies, but prevented excessive anode corrosion at the higher current densities and resulted in more uniform corrosion. Ultrasonic radiation at a frequency of 400 kilocycles per second was not as effective as radiation at the lower frequencies. Circulation of the electrolyte at rates up to 5 percent of the cell capacity per minute did not produce results comparable to those effected by ultrasonic radiation. Rapid rotation of the cathode up to 1,800 revolutions per minute gave results approaching those obtained with ultrasonics.

This paper is one of a series being prepared by the United States Bureau of Mines describing clay mining and crushing methods and costs at various operations throughout the United States. These papers are designed to disseminate technical information regarding methods used. The cost tabulations represent local operating expenditures only and not total production costs. It is recognized that publication of total production costs might, in many instances, cause embarrassment to the individual operator as well as to the industry as a whole. On the other hand, operating costs are essential to a technical discussion and study of the methods employed. The attention of the reader is specifically called to this differentiation in order that no misunderstanding of the scope of the cost tabulations may ensue. The Bureau of Mines is conducting research on various technologies to recover alumina from domestic resources for feedstock to existing aluminum smelting capacity as a means to reduce dependence on imported bauxite, which represents 93 pct of U.S. aluminum requirements. One of the more promising technologies being investigated is the hydrochloric acid leaching of kaolinitic clay. In the hydrochloric acid leaching technology, alumina is recovered from iron-free aluminum chloride leach liquor and separated from impurity elements by sparging the liquor with HC1 gas to crystallize aluminum chloride hexahydrate (ACH). A large-scale crystallizer with a 336-gallon usable volume was constructed and operated to obtain engineering and design data for potential scale up and to demonstrate the ability of the technology to produce specification grade alumina. Test campaigns involving about 1,400 hours of operation were completed. ACH meeting all chemical purity requirements could not be produced by a single crystallization, but was produced by recrystallizing the product from the calcined kaolin clay leach liquor. Product crystals with a size distribution of more than 80 pct plus 100 mesh and 65 pct plus 65 mesh were made at a rate of 10 pounds of ACH/(hr)(ft3). The zirconium tube heat exchanger used to maintain constant process temperature operated with an over-all heat transfer coefficient of 420 to 500 BTU/(hr)(ft2)(°F).

U.S. Bureau of Mines (USBM) research has shown that fuzzy logic and genetic algorithms (GA's) have great potential for industrial process control. A technique has been developed by the USBM in which GA's are used to substantially reduce the time needed to design fuzzy logic controllers (FLC's).This technique shows promise as an efficient, robust approach to developing control systems. The research described in this report is twofold. First, the basic approach to developing an FLC using GA's is presented. The GA-designed FLC is developed for a specific physical system, a pH titration system. Second, empirical results are presented in which variations in the FLC implementation are compared. Specifically, the effects of altering five aspects of the pH FLC are considered: (1) membership function form, (2) number of fuzzy classes, (3) the center-of-area method, (4) implication operator, and (5) fuzzy rule form. Results indicate that (1) the technique in which GA's are used to design FLC's is effective, and (2) when this technique is used, variations in FLC implementation have little effect on FLC performance in a chosen control problem.

The Bureau of Minas has been charged by the Congress with the responsibility for administrating the provisions of the Federal Coal-Mine Safety Act. One of the important duties of bureau inspectors under this act is to determine whether proper measures are taken to prevent mine explosions, which in moat miner includes Judea adequate rock dusting The investigation made after the explosion in Orient No. 2 mine, December 21, 1951, showed that much information is lacking on the adequacy of current rock-dusting and duet-sampling practices in the United States. To obtain such information, an intensive sampling survey was conducted by the Bureau in an Indiana coal mine. This paper summarizes the more Important findings from this survey, describes special samplings at several Pennsylvania coal miners, and discusses related studies in the Bureau's Experimental coal mine.
