The current method used to produce sponge titanium utilizes a process cycle of magnesium metal and chlorine gas via the electrolysis of magnesium chloride. The primary issues are the high capital cost of the electrolysis process and the environmental regulations limiting high chloride concentrations. Thus, the authors have developed a conceptual method involving theelectrolysis of magnesium chloride as well as a reduction process which allows for a cycle of magnesium and chloride. In the new method, MgCl2 which was distilled during the titanium extracting process as raw material was directly pyrolyzed at elevated temperatures yielding high purity magnesium oxide and chlorine. The resulting magnesium oxide can be used in the production of magnesium metal. This work examines and compares the energy consumption and economic benefits of the Kroll method as well as the new proposed method. The results from the study demonstrated that in comparison to the traditional Kroll method, the new method provided considerable economic and environmental benefits.

"This presentation will cover the physical properties of waste heat recovery. It is a two part presentation. The first deals with actually recovering the heat with new state of the art heat exchangers and applying that heat to the furnace combustion and the second part will cover what other processes you can enhance with this ""free"" heat. It will also talk about converting it to steam, hot air or electricity to be used or sold back to the utility company. The economics of various schemes will be reviewed. A brief discussion on State and Federal grants and subsidies will be presented.IntroductionThere are large quantities of wasted heat in the usual aluminum melting process. And, there are several techniques for reducing and/or using some of that wasted heat as you have seen. Any technique that can make use of wasted heat is a form of recovery. This can range from simply preheating aluminum billets prior to melting, to more complicated processes like air-to-air heat exchangers using the boiling and condensing characteristics of special fluids in “heat pipes.” The objective of this type energy recovery process is to move the wasted heat from the hot and dirty exhaust gas stream into some useful process.Waste Heat Recovery in the Aluminum Melting Furnace.There are considerations, of course:1) What might the value be of the recovered energy?2) Can the recovered energy be used within the process? Within the plant? Or by theneighbors?3) What is the capital cost?4) Is the recovery process complicated?5) Will it take additional staff?6) Will it cause additional downtime on the melting line?7) Will the operations staff need to be licensed?Ideally, the process will be simple and inexpensive, the recovered energy will be very valuable, and the whole effort will cause little distraction to the aluminum melting process itself. These would be ideal."

In the blast furnace process, the dust entrained in the blast furnace gas enters into the down-comer, flows through the gravity dust separator (to eliminate coarse particles) and then is collected in a bag-house. The powder collected by the baghouse is called bag dust, while both fractions are called blast furnace dust whose main components are C and Fe. The dust also contains small amounts of nonferrous metals such as Zn and Pb, which have some value. Also, due to the small particle size and low density the dust is easily suspended in air and so can endanger human health. Therefore it is necessary to develop a process to both treat the dust to recover the metal values and to dispose of the residue – preferably by recycling to the blast furnace itself via the sinter strand. These objectives will result in good economic, environmental and social benefits [1].

During the past six years, most states have promulgated water quality regulations which contain numerical aquatic life standards for heavy metals. In addition, the Environmental Protection Agency (EPA) promulgated national water quality standards in 1992 which also include numerical aquatic life criteria for heavy metals. Numerous wastewater discharge permits have been issued by the states and EPA to industrial facilities which include low microgram per liter heavy metal limitations. In many instances, the limitations are below detection limits or treatability limits using state-of-the-art analytical methods or treatment technologies. This paper will discuss options for conducting studies, including the use of water-effect ratios, metal partitioning coefficients, and recalculation procedures to develop site-specific metals criteria and higher permit limitations. The installation of expensive metal treatment systems to remove trace metals may be avoided if higher permit limits are indicated by the site-specific studies.

We report Hitachi's approach to establish the recycling process for rare-earth metals in magnet. We have developed a process to disassemble the used electric products to collect the magnets, a process to remove the surface plating film of the magnet, and processes to separate rare-earth metals from the magnet. All processes are operated without chemical solutions in order to minimize the environmental impact due to the waste water emission. For the disassemble process, we have developed an equipment to generate continuous shock on the electric products to loosen screws. A sand blast technique is applied for the plating removal process. Rare earth metals in the magnets are extracted by immersion of the magnets in molten magnesium. The extracted rare-earth metals are separated from Mg by evaporation of Mg. The overall yield of recovery is 86.8 %. The purity of the final rare-earth metal is 98.8 %.

"An Engineering Scale Technology Demonstration (ESTD) unit utilizing the THOR fluidized bed steam reforming technology was built and operated by Hazen Research, Inc. for the purpose of denitrating and solidifying various Department of Energy (DOE) radioactive tank waste surrogates into granular products. The ESTD offered the opportunity to investigate the operational characteristics of two fluidized beds in series to test process system designs such as those for fluidization, feeding, and product collection. Operational characteristics that were evaluated included bed attrition rate, particle growth, and elutriation; and the effects that variations in process parameters (e.g., fluidizing gas flow rate, feed composition, feed injection method, and gas distributor design) had upon these characteristics were observed. Testing of the process systems on this scale allowed for design changes to be made where the cost in time and money were significantly less by comparison to those same modifications being made on the commercial scale.IntroductionFluidized bed steam reforming (FBSR) offers a moderate temperature (620-750°C) continuous method by which various liquid wastes can be processed irrespective of whether they contain organics, nitrates, sulfates/sulfides, chlorides, fluorides, volatile radionuclides or other aqueous components. The FBSR technology has exhibited the potential to process these wastes into either a carbonate or crystalline ceramic (mineral) granular product.Pilot scale testing was performed using the THOR Treatment Technologies, LLC (ITT) FBSR process, as it offered the opportunity to evaluate multiple aspects in an environment more conducive to experimentation. Process changes and system modifications could be made faster and with less cost impact as compared with changes to an assembled commercial plant. These aspects include verification of process chemistry and kinetics, evaluation of materials of construction, equipment sizing and design, and the interactions of the systems. Evaluation of process chemistry allowed for the verification of thermodynamic and kinetic models, and was used in conjunction with these models to improve the database and modeling assumptions. It also allowed for the reevaluation of data from earlier bench scale testing with the opportunity for long-term operations. These long-term effects may include the buildup of one or more elements that results in the formation of eutectics leading to the destabilization of a fluidized bed, or the shift in particle size as a result of attrition or agglomeration. The pilot plant also provided an environment to evaluate materials of construction."

Large amount of rare earth metals is stored in the used electric products. Hitachi has started to develop the environment-friendly process for rare earth metals recovery from used magnets. We report here the environmental impact of our process, in comparison with the conventional recycle process utilizing solvent extraction. As an evaluation method, Life-cycle Impact assessment Method based on Endpoint modeling ver.2 (LIME2) developed by the National Institute of Advanced Industrial Science and Technology (AIST) in Japan is applied. It was found that the environmental impact of the new process was more than that of the conventional process. For further reduction of its environmental impact, minimization of energy consumption to operate the equipment was most effective. Decreasing the amount of magnesium, used as an extractant, and the improvement of the extraction rate of rare earth metals were also considered as specific options for reducing energy consumption in the plant development.

Gas handling at Magma Copper Company's, San Manuel smelter receives process gas from a flash smelting furnace and four copper converters. The major gas handling equipment consists of four electrostatic precipitators and a sulfuric acid plant. Process vessels in gas handling are typically confined spaces. Lethal gases., mechanical and chemical hazards, and the difficulty of rescue, should an accident occur, makes this area a must in the safety plan. The presence of hazardous chemicals and explosive gases in process vessels and piping are of major concern when repairs are required. Proper job procedures are critical to prevent injury during repairs. This includes plant employees and contractors who are likely to be unfamiliar with the hazards involved. The safe operation of a gas handling operation must include the functions of operations employees on a daily basis. This includes a safe working environment and involvement. of all employees in the safety program. If an injury does occur quick medical response is critical to prevent serious injury. Medical responders must be adeqliately trained and prepared to treat the injured person without becoming victims themselves.. The methods used at Magma copper Company to deal with these safety problems are the focus of this presentation.
