Professor A.M. Gaudin and his students at MIT were dedicated to understanding the fundamentals of mineral processing and as a consequence were constantly searching for better quantatative descriptions of size reduction, liberation and mineral separations. I have had the good fortune of meeting Professor Gaudin and working with many the modeling pioneers who followed him. I have observed first hand the refinement of mineral processing models as they increased in realisticness moving up the steps of the pyramid (see figure below) from pure empiricism to the current pinacle of physics based models. During this journey our industry benefited significanbtly as model prediction errors were reduced from ± 20% to ± 1%. Unit operation and plant simulations improved in accuracy and speed of calculations.

TATA STEEL is the pioneer in coal beneficiation in India. The first coal beneficiation plant was set up in 1951 at West Bokaro and subsequently in 1953 in Jharia. Over the years more beneficiation capacity was added by setting up new coal washeries in both West Bokaro and Jharia, the coal divisions of Tata Steel. currently the beneficiation capacity available is 8.5 mtp aappx Being a captive supplier supplying the coking coal as per demands of our steel works is challenging in the sense that the intent is to leverage the captive raw material advantage and select the best strategy for maximizing value up to steel making. The beneficiation plants were designed to produce clean coal up to 17% ash. With the demand of increasing productivity at the blast furnace the clean coal ash was lowered. subsequently the processes were audited and efficiency improved. The next challenge was to improve the throughputs in the existing plants to maximize the clean coal production. The upgradation was designed in house and implemented to upgrade the plant from nameplate capacity of 2.1 mtpa to 4.5 mtpa while the yearly production targets were also achieved. The presentation will detail the different phases of improvements, process followed, challenges faced, and the results as achieved in the process. Selection of mill size for reducing a feed material of a given size to the desired product size is generally based on the specific energy estimate obtained from Bond test. Over the last thirty years or so, an attempt has been made to develop a more accurate and powerful alternative approach based on the characterization of the particle breakage kinetics and material transport through the mill over a range of operating conditions of interest and correlating the degree of size reduction achieved with the net specific energy input to the mill. Particle breakage kinetics are described in terms of the specific grinding rate and breakage distribution parameters for the individual size fractions. Precise estimates of these parameters and the net energy input to the test ball mill (a laboratory or pilot scale mill) are important for development of desired energy-size correlations. In this context, three tasks are important: (a) preparation of the feed charge, (b) design of batch grinding experiments and (c) computational technique used for estimation of the breakage rate and breakage distribution parameters. This paper highlights several aspects of these three tasks that have been overlooked by researchers working in this field, and describes a more appropriate approach for estimation of model parameters and specific energy input. Several examples are included based on the data available in the literature and those generated in our laboratories to illustrate important points.

The lecture is about the growing role and the evolution of advanced process control (APC) in the mining and mineral processing industry, taking into account major trends in Information Technology. It reflects the standpoint of a team, which has already successfully developed APC technology for more than 20 years. Advanced process control systems tend to rely on combinations of artificial intelligence techniques or algorithms that complement each other and cooperate. Each technique or algorithm makes it possible to use certain type of knowledge about the process, so that the advanced control systems benefit at any time from the combined knowledge of process and control engineers and plant operators, from knowledge derived from past research work and process modeling, from a considerable amount of data provided by advanced instrumentation in real time, and from knowledge that can be extracted automatically and at any time from past data and images. The lecture will first review and compare the role, merits and limitations of algorithms that are used for online decision making in mineral processing plants: expert systems, fuzzy logic, neural networks, soft sensors, optimizers, and MPC controllers. The lecture will also review the role of online image analysis and sound analysis in process control. Recent developments in this area open new dimensions, in particular the ability for advanced process control algorithms to automatically explore the past, move back and forth in time in order to make better informed decisions, and the ability to cooperate with the operators for better performance. Applications will be presented. Recent progress in process simulation makes it possible to design, configure, check, and pre-tune APC systems before plant startup, opening new options for implementing APC. The key to our well being is sustainable development Development effort for human well being may have adverse impact on the environment also. To keep the net impact positive is critical for sustainable development. For mineral processing industry, the value of a mineral is in the actual value as perceived by the end user. The process designs, investments in technology development all have direct relationship with the value of use and making a net positive impact on our ecosystem The value proposition has shifted towards raw materials and is a big differentiator. The availability of good quality raw material is difficult or is available at a premium. The challenge today is to develop green technologies that make effective and efficient usage of low grade raw materials The low grade raw materials as available pose a significant opportunity for human race for delivering value. They offer an easier reach to a value as perceived in end use but the journey is full of challenges. The first challenge is development of technology for maximizing grade recovery as required by the downstream process. The second challenge is to make the technology viable so that it contributes value to end use and the third challenge is to keep the net impact of the process positive The mining and mineral processing fraternity, being at the beginning of this value chain is set to take the first step in this journey for a tryst with ultimate human well being. "This paper presents an emerging High Voltage Pulse (HVP) technology for ore pre-treatment. Unlike previous studies where HVP was utilized as a crusher to pulverize ore particles to micron size ranges for downstream processing, the researchers at the Julius Kruttschnitt Mineral Research Centre (JKMRC) use HVP to enhance ore processability. Application of relatively low levels of HVP energy to selectively break mineralized particles from barren rocks, followed by size-based screening separation enables the feed ore to be split into high grade and low grade products. During HVP treatment, cracks/micro-cracks are generated which results in pre-weakening of the treated ore particles, which ultimately results in energy savings in the downstream comminution processes. HVP treatment followed by conventional grinding also results in improved liberation of the valuable minerals in comparison to that achieved with traditional conventional comminution, subsequently improving downstream separation efficiencies. The three major improvements in ore processability through HVP pre-treatment have the potential to facilitate rejection of low grade ore prior to processing, increase production rates, reduce the energy required for comminution and improve flotation separation recoveries. This paper summarizes the major research outcomes of HVP pre-treatment demonstrated using ores from various mining operations conducted by the JKMRC. It also discusses the barriers that must be overcome before it can be adopted by industry with confidence in a continuous high tonnage rate application.INTRODUCTIONThe challenges of declining ore grades and increased plant throughput rates, resulting in higher energy consumption and operational costs, require the mining industry to adopt new technologies to make future ore treatment economically viable. Over the past 50 years, many researchers have engaged in investigating novel comminution techniques. Since Yutkin (1955) first demonstrated the potential to generate shock waves with pressures exceeding 103 MPa via electrical breakdown of water, several applications of electrohydraulic crushing by shock waves have been reported (Curley-Macauly, 1968). Interest in this technique was bolstered when Andres (1977) demonstrated that electrodynamic fragmentation results in superior liberation of mineral grains as compared with conventional grinding techniques. Despite mounting laboratory-scale evidence of the efficacy of electrodynamic fragmentation for mineral liberation, development of the technology for full-scale operation has stalled, primarily because the energy required to achieve desirable mineral liberation is approximately two to three times that of mechanical comminution, amounting to approximately 100 kWh/t for typical mineral ores (Andres et al., 2002)."

The utilization status of copper ore resource, the application and development of biohydrometallurgy technology in the world was reviewed. Furthermore, according to the analysis of the characterization of Zambia?s copper resource, biohydrometallurgy technology was shown to be a good way to explore and utilize the enormous low grade copper resource, such as ore tailings and low grade copper ore in this country. Through the cooperation of CSU, China and MMMD, Zambia, ?CNMC-CSU Demonstration Base of Biohydrometallurgy Technology in Zambia? was launched and several biohydrometallurgy plants are being constructed, that indicates the biohdyrometallurgy technology would be applied soon in Zambia and even in the whole Africa. Biohydrometallurgy technology stands as an efficient alternative to the traditional pyrometallurgy process can be the key to unlock mineral resources value. To improve gold recovery from preg-robbing carbonaceous ores a technology including gravity, flotation, recleaning of the flotation concentrate, intensive cyanidation of the gravity concentrate and carbon-in-leach (CIL) process for intensive cyanidation tailings and the recleaned concentrate was developed. The final flotation tailings are shipped to tailings disposal. Total gold recovery by the proposed technology from the ore with the head grade of 0.8 g/t was 83.9%. The gold loading onto the activated carbon from CIL process was 6.5 g/kg.

Today, sodium cyanide is extensively used for extracting gold, however it is highly toxic to the environment if not managed properly. This paper discusses the key challenges presented to gold operations in efforts to come into alignment with the Russian environmental regulations and suggests solutions to overcome these challenges. It is a fact that the major environmental threat cyanide poses to water sources. Therefore, natural water sources should be well protected from the adverse effect of cyanides used in hydrometallurgical processes. For this, the following site procedures and facilities are practiced: in-site and external water recycling systems, reclaim water treatment if required and tailings ponds with water impermeable screens (tailings ponds with controlled leakage). Cost comparison analysis of cyanide destruction methods was carried out. It was revealed that the aldehyde treatment method developed by Irgiredmet JSC demonstrated the best economics. Cyanide emissions are treated by mass-manufactured packed and membrane devices which allow to keep cyanides at the acceptable limiting values established by environmental regulatory agencies.

"A new PVM vertical ring high-gradient high-intensity permanent magnetic separator authorized by China Invention Patent ZL201110294866.4, which featured with vertical magnetic field structure was developed to dramatically save energy consumption and running costs compared with electromagnetic separators. The specific magnetic circuit design ensures PVM separator generating high magnetic field intensity as well as solving equipment large-scaling. The newly developed industrial PVM separator has been proved suitable for recovery of weak magnetic minerals or purification of non-metallic minerals benefiting from its high background and induction magnetic field intensity up to 0.8/1.5T, stable service performance and low running costs. The first ?1.5mm PVM separator has been applied in removing iron from quartz sand in Fengyang, Anhui, and ?2mm PVM separator will be installed to separate hematite. Industrial applications and tests proved that PVM separators could gain similar separation effects and especially save more than 80% of power consumption compared with the conventional electromagnetic high-gradient high-intensity magnetic separator, which will contribute a lot for energy conservation and environmental protection. The development of high gradient magnetic separator technology has played an important role in utilizing weak magnetic minerals, which has been widely used in many mining enterprises. The main forms of high-gradient magnetic separators include both of electromagnetic high-gradient and permanent magnetic high-gradient. The vertical ring high-gradient high-intensity permanent magnetic separator features with high magnetic field gradient, large processing capacity and never clogging, which has been widely used in recovering fine weak magnetic mineral and purification of non-metallic minerals[1-3]. However, electromagnetic coils excitation needs more energy consumption, and relatively high running costs and maintenance costs as a result of the complicated cooling system. So permanent magnetization of the electromagnetic magnetic separation equipment is a very important research direction at present. With the continuous improvement of resource utilization standard and efficiency requirements, high energy consumption of the electromagnetic vertical ring magnetic separator have been highlighted, which has affected the economic benefits of mining enterprises to a certain extent. In the aspect of high-gradient high-intensity permanent magnetic separation equipment, considerable researches have been carried out at home and abroad and many small-sized prototypes were developed yet never strode into large-scale industry applications[4-6]."

"Comparative atmospheric H2SO4 and H2SO4 + H2O2 leaching experiments were performed using a Turkish lateritic nickel ore containing 1.52% Ni. In the leaching tests; acid concentration, temperature and leaching time were considered as main variables and the dissolution behaviour of the ore were studied by Ni, Fe, Co and Mg analyses. The dissolution values in the H2SO4 leaching experiments were observed to increase up to 60% (w/w) acid concentration and a temperature of 95°C. Increase of H2SO4 concentration above 60% at 95°C caused decreases in all the dissolution values and this was attributed to the formation of Fe2(SO4)3 and Fe2(SO4)3•HSO4•H2O type compounds. At the considered optimum H2SO4 leaching conditions ([H2SO4]= 45%, T=95°C, t=45 min); dissolution values reached for Mg, Ni, Fe and Co were determined as 99.12%, 95.58%, 92.63% and 78.37%, respectively. An activation energy of 30.57 kJ/mole was determined for nickel dissolution from the evaluation of the kinetic data obtained for H2SO4 leaching showing that the dissolution was controlled by external diffusion and chemical reactions. Caro’s acid solutions were prepared at H2SO4/H2O2 mole ratio of 3 for varying initial H2SO4 concentrations and leaching tests were performed at 25°C. Co behaved very differently and a dissolution value of 83.94% was obtained even at 5% acid concentration in 60 minutes reaction time. Complete dissolution of Co was obtained after 30 minutes of reaction time at 60% initial H2SO4 concentration and the corresponding dissolution values for Mg, Ni, and Fe were reached to 96.16%, 94.27% and 89.46%, respectively. Although the H2SO4 + H2O2 leaching experiments were conducted at 25°C, it was realized that the temperature of the leaching medium was increased to 122°C after four minutes of reaction time due to probable exothermic reaction(s) at 60% initial acid concentration."

We experimented with slurry which from one of coal preparation plant in Guizhou province and made researches on double hump gradation, one of critical factor of gradation technology, which can influence pulping character in the process of making coal water mixture (CWM). The purpose for it is to find the best particle gradation which can meet the requirements in concentration, viscosity, and stability for CWM. The final result is that the concentration, viscosity, stability of CWM can meet the requirement for industrial use while the rate of fine particle in the slurry is 70%~75% and the maximum concentration of 62%.

"Current empirical Semi Autogneous Grinding (SAG) mill models contain assumptions concerning the amount of energy available for particle breakage, how this energy is distributed in the mill media and the rate at which the energy is transferred. Despite these assumptions the JK SAG model is highly functional with a proven track record. DEM provides a numerical framework to greatly improve on these assumptions that were necessary due to a lack of available input data.This paper identifies key outputs of the Discrete Element Method (DEM), such as energy spectra and impact probability distribution. It describes how they can be incorporated into current mill models utilising practical rock breakage data. The rate at which energy is transferred is shown to be dependent on particle position and mill rotational speed and not once per cycle as previously assumed. Based upon this an improved energy transfer methodology is presented. The fundamental outputs of the DEM are validated against experimental three-dimensional particle tracking data, so as to establish whether the DEM produces correct energy transfer predictions on the inter-particle level, which is crucial to this work. • Effective Experimental ValidationAn automated 3D tracking technique is employed to study the motion of plastic particles deep within the charge of a 142mm diameter experimental mill. A Biplanar Angioscope is used to film the mill with X-rays in two planes simultaneously at 50 frames/s, with a shutter speed of 1/3000s. A marked ball within the charge is tracked for over 2 minutes and the resulting digital images processed by a fully automated imaging technique, which locates the 3D coordinates of the particles to within 0.2mm. With over 250 circulations, this provides statistically rigorous and accurate data for verification in the numerical modelling of mills.A series of validation techniques have been developed to compare the experimental trajectory data with the outputs of both 2D and 3D DEM simulations. The techniques describe the shape of the charge and the particle motion within mill, allowing objective comparisons to be made of key features of the charge, such as the equilibrium surface and the centre-of-circulation."

A new sensor based sorting system related to complex image analysis has been developed at Comex AS - Norway. It makes it possible to separate different mineral particles regarding their color, shape, texture, size, density and indirectly their composition. The sorting system has been successfully tested and applied for sorting minerals providing high separation efficiency in the range of 95-99.9 %. The main advantage of this system is connected with its universality where many material parameters are analyzed in the same processing unit by a single passage.

The introduction and subsequent ascendancy of autogenous and semi-autogenous milling for comminution circuits has undoubtedly lead to many economic advantages. From a process viewpoint, however, at least one downside has been the sensitivity of these machines to process input variations. Foremost among these is ore competence, though feed size comes a close second. This sensitivity is due to the reliance of ag/sag mills on the feed ore for their grinding media competence and size. Autogenous (ag) mills are the most sensitive in this respect with semi-autogenous (sag) mills being increasingly less so as the ball charge is increased. Increasingly designers and operators are recognising the importance of feed size and the benefits of manipulating it to improve performance. This has been achieved by installing additional crushing/screening capacity ahead of the ag/sag, better operation of the primary crusher, better control of segregation cased by stockpiles and bins and by changing blast design/practices to modify the ROM size distribution. This paper describes the influence of feed size distribution on ag/sag mill performance with reference to a range of plant data. It particularly concentrates on how changing blasting practice to modify ag/sag feed size can have a considerable overall benefit.

The internal parameters of ball mill are very important in the grinding process and have significant impact on the grinding results. Accurate measurement of the internal parameters of ball mill is crucial and indispensable for optimization and control of grinding process. In this paper, a novel tri-sensor measurement method was used to measure the external signals (i.e., bearing pressure, sound intensity and power consumption) of ball mill. Mathematical models, which link the external signals of ball mill with its internal parameters, were established to predict the internal parameters of ball mill. Experimental results showed that the mathematical models could directly predict the internal parameters of ball mill once the external signals were obtained. The tri-sensor measurement method and the mathematical models proposed in this paper provided a new way and solid basis for optimization and control of ball milling.

The kinetics of oxidative dissolution of lead sulfide in solutions of nitric acid and sodium hypochlorite was studied using the rotating disk method and the factor experiment design. The dependences of the PbS dissolution rate on concentration of oxidant (HNO3 or NaOCl), temperature, disk rotation frequency, and duration of interaction were determined. The adequate kinetic models allowing calculating the specific dissolution rate at any combination of values of the influencing factors were obtained. As a result of the complex analysis of kinetic parameters, the modes of the each process proceeding were established, their macromechanisms were determined, and the limiting stages of the oxidative dissolution processes were revealed. The dissolution kinetics of lead sulfide in solutions of nitric acid was found to have several regimes. At HNO3 concentrations below 0.5 mol/L, the process proceeds in a mixed mode close to a diffusion-controlled. It is caused by low oxidative activity of HNO3 and considerable diffusional diffuculties at this acid concentration range. At the nitric acid concentrations more than 0.5 mol/L and less than 6.0 mol/L, the process was found to be kinetically controlled. The limiting stage of the interaction is the surface chemical reaction. The observed relatively high order of the dissolution rate with respect to the concentration of HNO3 was explained by the autocatalytic action of the acid reduction products. At nitric acid concentrations exceeding 6 mol/L, the process proceeds in a mixed mode close to a diffusion-controlled, and the dissolution rate sharply decreased that was explained by a decrease in the solubility of reaction products. When lead sulfide is dissolved in sodium hypochlorite solutions, at first time the amount of PbS transferred into solution remains close to zero. Gradually, as time goes, this amount begins to increase sharply. The dissolution rate rises and reaches the maximum value, further remaining constant. At the steady-state regime, the dissolution rate is independent of the duration of interaction and disk rotation frequency. The process was found to be kinetically controlled. The limiting stage is likely to be chemical reaction on the surface of solid lead sulfide. The obtained kinetic characteristics enlarge the database on hydrochemical oxidation kinetics of sulfides and can be used for the elaboration of the recommendations for the effective comprehensive exploitation of lead-bearing ores and concentrates. "Starch is the most widely used depressant in the reverse cationic flotation of iron ores. There is however, an indication from recent studies, that other polysaccharides may successfully replace them. When starches are used in the flotation of iron ores in the presence of quartz as gangue mineral, their strong adsorption on the surface of iron oxides can be explained by the molecular conformation between the available sites on the mineral surface and two hydroxyls of starches. However, when the gangue minerals are iron-bearing silicates, the strong interaction with starch can occur on these minerals since they have the same surface behaviour as iron oxide. In this work bench scale tests were conducted in order to generate scientific knowledge about other alternatives depressants for the flotation of iron ores. A magnetic pre-concentrate from a skarn iron ore processing plant was used as feed material for flotation tests. The reverse flotation approach was used to upgrade the iron content by removing complex ironbearing silicates. The depressants used in this study were: corn starch, dextrin, carboxymethyl cellulose (CMC) and humic acid. The tests were performed under different pH conditions in order to try to relate the efficiency of depression to the pH used during flotation. The results show the important role of pH as each depressant reached its best performance at different pH values. At alkaline pH the corn starch showed best depression performance while the humic acid is more efficient at pH close to neutrality.INTRODUCTIONIron corresponds to approximately 6% of earth’s crust composition (McDonough and Sun, 1995). The iron-bearing minerals most commonly found in nature and economically exploited are magnetite [Fe3O4], hematite [Fe2O3], goethite [FeO(OH)] and siderite [FeCO3] (L O Filippov et al., 2014). These minerals are commonly associated with other minerals (most of the time not economically exploited) forming the so-called iron ore. Iron ore is the source of primary iron for the world’s iron and steel industries."

"Drilling solid waste is a typical industrial solid waste, and it is a major pollutant source to ecological environment. Generally, waste management dewatering systems separate solids and fine particles from the liquid phase of drilling fluid, thereby leaving a clarified aqueous solution and allow the cleaning of waste fluids. Typically, dewatering waste management systems clean drilling fluid through coagulation, flocculation and/or mechanical separation. Chemicals used in dewatering are based on the coagulation-flocculation process, which it facilitate the removal of suspended solids and colloidal particles. The factors which can promote the coagulation-flocculation are velocity gradient, contact time, and PH. The objective of this work is to optimize a formulation adequate for dewatering based on the coagulation-flocculation process used coagulant (Aluminum sulphate), anionic flocculants (Partially Hydrolyzed Polyacrylamide) and anionic polyelectrolytes (in solid form with linear chain with very high molecular weight). The results obtained show the good efficiency of the coagulant and flocculants. INTRODUCTION Rig site dewatering of drilling fluids with recycling of processed water can help an operator to comply with environmental rules by reducing volumes of waste and reducing long term liabilities. It can also reduce disposal costs and provide a cleaner drill site overall. Most of the environmental concerns during the 1980s involved hazardous materials and toxic wastes. Drilling fluids, many of which are chemically benign, have escaped many of the difficult-to-comply-with rules and regulations. During the 1990s, however, operators may be required to submit a written plan for liquid waste reduction for even nonhazardous materials. Many states and local agencies may institute total bans on oil field wastes. Drilling rigs typically produce about 1 bbl of liquid waste for every 1 ft of hole drilled. Thus, a typical drilling operation can produce a large quantity of waste [1]. To improve the dewaterability of sludge, different pretreatment processes have been widely studied and developed including thermal, chemical, magnetic, mechanical, acoustic, electric, electro-acoustic and their hybrid treatment processes [2]. Rig site dewatering (figure 1) is the process of injecting coagulants or flocculating chemicals into the mud entering a large clarifying centrifuge. Coagulation occurs when the solid and allowing it to be attracted to other solids by van der waals forces. Flocculation is the binding of individual solid particles into aggregates of multiple particles.
