Sable Zinc Kabwe Limited ("Sable") is a base metal processing plant, two kilometres south of Kabwe Town in Central Province, Zambia. The region has a rich history in mining and minerals production, being a major lead and zinc producer from the 1900s up to the mid-1990s. In 2006, a copper plant was built at the Sable processing site to treat third-party copper and cobalt oxide ores and concentrates. The oxide leaching plant included whole ore leaching, solvent extraction and production of 8,000 tpa LME Grade A copper cathode. The plant was placed on care and maintenance in 2014, and Glencore Plc ("Glencore") took the opportunity to convert the plant using a minimal budget, to an Albion Process™ plant to treat local refractory copper concentrates unsuitable or uneconomic for smelting. The Albion Process™ plant comprises an M100 IsaMill™ operating in acidic conditions such that raffinate from the downstream process is recycled back to slurry the concentrate delivered to site thus maximising copper tenor in solution and reducing water consumption. The finely ground concentrate feeds an oxidative leaching plant using the existing stainless steel oxide leach reactors converted to Albion Process™ duty by fitting HyperSparge™ supersonic oxygen injectors and gas dispersing agitators. The leached slurry is then directed to the existing solid/liquid separation equipment, and the PLS is then sent to the existing SX/EW plant. The plant also allows for cobalt recovery from the raffinate. The plant was designed based on testwork on regional copper concentrates. The plant was designed to toll treat a range of concentrates, and so the design was flexible With the flexibility of the Albion Process™ being one of its distinct advantages, the plant was ideally suited for tolling regional concentrates. The plant was commissioned and ramped up in six weeks using low-grade Zambian copper concentrate, and produced exclusively LME Grade A copper with over 99% leach recovery in the Albion circuit. INTRODUCTION The Sable Zinc Kabwe Limited ("Sable") process plant is located 2 km south of Kabwe town and 140km north of Lusaka in Central Province, Zambia. In 1902, rich deposits of zinc and lead were discovered with mines and processing plants operating in and around the town until mid-1994. In 2000, the Kabwe Mine tailings dams were sold to Sable, a newly established company, as part of a purchase deal for other plots and facilities. Up until 2004, Sable produced zinc cathodes in an SX/EW plant treating wash plant tailing material. In 2004, Sable was acquired by the South African mining company Metorex Limited ("Metorex"), and in 2006 a copper/cobalt SX/EW plant was built to produce copper cathode from malachite ore supplied from the Democratic Republic of Congo. In 2011, Jinchuan Group International Resources Co. Ltd acquired Metorex and Sable was in turn sold to a subsidiary of Glencore Plc ("Glencore").

"The Aqqaluk deposit is a lead-zinc ore body that lies immediately north of the Main Pit at Teck Cominco’s Red Dog Mine in Alaska. It is scheduled to begin production in 2011 or 2012. A project team was formed in late 2004 to plan and implement an ore characterisation and metallurgical evaluation on the Aqqaluk ore. The main objective of this program was to facilitate the transition from Main Pit to Aqqaluk ore in the Red Dog concentrator. The program will develop a detailed, spatially-oriented characterisation of the Aqqaluk deposit attributes including lithology, ore geochemistry, bulk mineralogy, ore texture, as well as evaluating the metallurgical characteristics of ore hardness, process water geochemistry, bench-scale floatability and mineral liberation in ground feed, concentrate and tails. Developing correlations between the metallurgical response and the ore characterisation data is key to the emerging science of geometallurgy. This on-going program is a technical due diligence study that aims to reduce the risk associated with processing a new ore and to provide predictive information for mining and stockpile preparation.The test work to date has focused on characterising the five ore zones currently identified in the Aqqaluk deposit, namely: Siliceous (sub-divided to High Zn:Fe and Low Zn:Fe), Vein, Median Plate and Baritic ores. It identified a number of challenges associated with surface oxidation, or weathering, of the core samples and outlined a program for future sample collection and storage. Metallurgical testing evaluated ore hardness by a variety of methods. Preliminary floatability studies have been completed and some initial links have been established between the ore characteristics and the flotation response. Soluble mineral weathering products, the relative abundance of pyrite and marcasite and the iron content in the sphalerite grains have all shown a correlation to mineral recovery.As new core is received, both the ore characterisation and the metallurgical testing will be continued with a view to strengthen the existing correlations and develop new links."

Seepage forces generated during tunnel excavation affect the ground response and may cause severe instability problems, including total ground collapse and flooding into the tunnel. This paper presents a new closed-form analytical solution, for stresses and displacements around a cylindrical tunnel excavated in a porous water-bearing elasto-plastic material, which includes the effects of seepage forces. The analysis is carried out in terms of effective stresses and pore water pressures. The solution shows that seepage forces may have a major effect on the effective stresses around the tunnel, on the extent of the plastic zone, on the radial displacements, and on the tunnel support requirements. The conditions for development of a ?flowing ground? condition at the tunnel face have been identified. The paper presents a procedure for the hydromechanical ground-support interaction analysis, to determine the excavation induced inflow and the pressures acting on the lining, throughout the progressive driving of the tunnel, including the effective pressures exerted by the ground and the pressures generated by the water.

We document the occurrence, mineralogy and firing properties of magnesite from hydrothermal deposits in the upper Cretaceous ophiolites of Eastern Iran. These deposits occur as thin veins of nearly pure cryptocrystalline magnesite with only trace amounts of quartz, calcite, and dolomite. Ratios of CaO/SiO2 in the bulk ore are variable. The composition of dead-burned magnesite from these deposits, calcined at different temperatures and durations, is predictable from phase equilibria. Textures of the calcined magnesite were studied by SEM; results show that the principal impurites produced during calcination are forsterite, monticellite, merwinite, dicalcium and tricalcium silicates, and that these are located principally at triple junctions of the periclase crystals. The size of periclase crystals increased with temperature and duration of calcination and the amount of periclase-periclase grain contacts was reduced by increasing the concentration of impurities in the starting products. EPMA show: 1) that CaO and FeO contents in periclase increase steadily with an increase in the CaO/SiO2 ratio and the FeO content of the bulk ore, respectively, and 2) that limited solid solution exists between impurites. This study demonstrates that high quality dead-burned magnesia refractories can be produced from the Iranian magnesite with low CaO, SiO2 and FeO contents.

Recent times have been extremely difficult for the resource sector, but it is crucial for our industry to maintain personal connections through good and bad times. These interactions include technical exchanges, and this is at the heart of MetSoc’s service to its members. The theme of this 53rd Conference of Metallurgists is Prosperity Through Process Advancements. There are thirteen symposia at this year’s conference mainly focused on processing from extractive fields, to materials and the environment. Supporting these topics are the plenary, poster session, and trade show plus opportunities for socializing at functions like the opening reception and the awards banquet.Many people have contributed to this conference, from the authors and presenters to the organizers and the generous sponsors. They are all gratefully acknowledged for their quality work over the last two years. A particular thank you to our student volunteers whom we hope will take advantage of their time at COM to network and to learn about this exciting industry.Again, thank you for being a part of this exciting conference of metallurgists. "The distinction between data suitable for process control and data subject to aliasing only becomes quantifiable with the availability of rapid real-time measurements. Expecting the dynamics of flotation to vary for different ore types, process flows and equipment types; a study was conducted to compare the dynamics of different flotation processes. The results shed light on the critical sampling intervals required for process control which in turn allows process stabilization and optimization. The technology used for the in-line measurements is based on diffuse reflective spectroscopy and has been introduced into the mineral processing industry over the past ten years. It has been widely implemented in the sulphide flotation industry in South Africa for the real-time measurement of grade.BACKGROUND AND OBJECTIVE A study was conducted by Du Plessis and Keet (2010) to quantify the minimum sample frequency required for grade and/or impurity control. The study was based on chromite data collected at 15 second intervals from the concentrate line of a flash float cell in the Platinum industry. The data captured the natural process variation of the entrained chromite through water recovery due to changes in feed parameters and flotation performance. It was found that the minimum rate of sampling required from the studied flash float concentrate was 2 minutes. This sampling interval time accounted for 90% of the variance in the process data. It was further found that a sampling interval time of longer than 4 minutes produced data with no significant correlation to reality. The dynamics of the flotation process has been misjudged in the past but can be quantified with the availability of real-time grade measurement based on diffuse reflective spectroscopy. The objective of the study was to compare the dynamics of different sulphide flotation processes through the comparison of maximum sampling interval times required to combat aliasing. All data were collected from single stream analyzers that are currently installed at mineral concentrators. The technology used is based on diffuse reflective spectroscopy."

"The comminution circuit at Barrick Cortez Gold Mine uses an open circuit primary jaw crusher followed by a standard SABC grinding circuit. The grinding circuit incorporates a 26’Ø x 11’ SAG mill, an Omnicone 1560 pebble crusher and a 16’Ø x 28½’ ball mill. Both mills are driven by 4500 HP motors.In 2007, several comminution circuit studies were performed to assess circuit performance and map a course for improvement. This paper discusses the results of those studies including an analysis of mine-to-mill opportunities, grinding work index efficiency, and ball mill functional performance. Subsequently, improvements to the circuit were made to enhance operating efficiency. Specifically, improvements to the pebble crusher liner configuration, advanced process control system (expert system) and ball mill classification and ball charge are discussed. In addition, other current and future improvement opportunities are discussed.INTRODUCTIONThe Barrick Cortez property is expanding to include the new Cortez Hills open pit and underground mines. Ore from these new mines will be processed in the existing Pipeline mill facility. In conjunction with ore characterization work, performance of the comminution circuit needed to be quantified. Thus, in 2007, the comminution circuit was surveyed and opportunities for improvement identified.Figure 1 below shows the Pipeline mill flowsheet. It is a standard SABC grinding circuit using an open circuit primary jaw crusher followed by a 26’Ø x 11’ (7.92m Ø x 3.35m) SAG mill, in closed circuit with a Omnicone 1,560 pebble crusher, and a 16’Ø x 28½’ (4.88m Ø x 8.69m) ball mill. Both mills are driven by 4,500 HP (3,357 kW) motors. The SAG discharge screen aperture is 5/16” (8 mm) x 1-1/16” (27 mm) slots. Ball mill circuit classification is done with Krebs D20B cyclones."

"The data acquisition from industrial plants is a fundamental step for process modelling in process optimization, process analysis and automatic control.The introduction, some years ago, of modern distributed control and data acquisition systems in concentrators imposes a new approach in designing experimental schemes for data acquisition campaigns and new criteria for the treatment of the obtained discrete information.This paper presents the methodology applied to sample a zinc flotation circuit at Les Mines Selbaie, Joutel, PQ. Values of 85 process variables were obtained form the Distributed Control and Data Acquisition System (Bailey Network 90) and transferred to the DOS environment. Another 11 variables (flowrates and valve positions) were directly sampled using an IBM-PC compatible computer equipped with a data acquisition card and a signal processing circuit.All variables, under the vector form, were processed in the PC-MATLAB environment to either filter or eliminate the non-linear disturbances and noises, producing useful data for model development. The filtering algorithms are also presented.INTRODUCTIONProcess control does not need to be justified. Whether manual or automatic, any processing plant requires some form of control to accomplish its main objectives: a good quality product and a target throughput. Process control of mineral processing plants has steadily evolved from manual control, where the operator skills and/or experience play an important role, to some level of automatic control, usually considered better, as less human subjectivity is involved, at least when actions have to be taken.The design of these control systems requires the knowledge of the dynamics of the process it is deemed to control. Process modelling is therefore an essential step in the assessment and the design of a control strategy. The choice of model will depend on the available resources and manpower."

"Concentration of dense mineral phases (s.g. greater than 7) for characterisation of individual particles and mineral grains by electron microscopy is a well established technique for the detection and characterisation of valuable mineral phases. This presentation describes the type of data that can be generated when both the concentration and characterisation steps are carried to higher levels than typical. The concentration step is the gravity recoverable gold (GRG) protocol that has been used for over 100 ore samples. This protocol yields three concentrates that represent three progressive degrees of grinding and liberation. Three ore samples were subjected to the GRG protocol and three size classes of each concentrate were characterised using the mineral liberation analyser (MLA), an automated, EDX-based tool. This presentation briefly presents GRG and MLA technology, and then focuses on the results obtained: photos, images and databank, the latter used to evaluate the extent of particle liberation and particle shape.INTRODUCTIONThe practice of gravity concentration prior to characterization of mineral samples using electron beam microscopy is solidly established. Typically, a dense liquid such as tetrabromoethane (density: 2.97 g/cm3) is used to reject the light phase, typically carbonates and silicates. The heavy phase, mostly sulphides, oxides and precious metals, is then mounted in a polymer matrix and examined using beam microscopy.Both the pre-concentration and the sample preparation/examination steps have seen significant advances over the past ten years, but are not without problems. A major issue of preconcentration is that most dense liquids used are toxic, tetrabromoethane being a prime example. More recently, a dense liquid with little or no toxicity (sodium polytungstate, distributed by Sometu Inc.) has become commercially available, but its use is limited to relatively low s.g. splits around 3 g/cm3. Dense liquids are viscous, and their use is limited to particles coarser than 37 µm, although centrifuge separation can probably lower this limit to around 10 µm. Magnetogravimetric separators can achieve much higher specific density cuts, but upgrading below 100 µm or in the presence of magnetic minerals remains a problem. The use of centrifuge separators such as the 3-in Knelson Concentrator (KC MD3) or the Falcon 4-in SB (SB4) is particularly attractive since these units can easily process large masses (by laboratory standards) and achieve a cut density well above those of dense liquids."

The role of biomass char in blast furnaces has been re-examined by scientists worldwide, as a feasible option to reduce the carbon intensity of ironmaking. This contribution makes a technical and economic analysis of the ferro gusa industry in Brazil, with the last 172 charcoal-Blast Furnaces operating in the world. A key strategic question is presented: what is the current status and future prospects of biomass use in Blast Furnaces? Findings provide significant implications to metallurgists: while ferro gusa from charcoal is regarded as carbon neutral iron with low impurities, there are limiting factors that hinder the further proliferation of charcoal-BFs: biomass generation requires vast extensions of arable land and aggregates have low production capacity. Additionally, most of the charcoal is presently generated in beehive kilns with low yields. These elements combined make charcoal-hot metal expensive in price. With respect to the future prospects of biomass, the injection of small biochar particles through the PCI rigs in BFs (here coined Bio-PCI) and iron ore sintering may offer a practical alternative to significantly reduce the CO2 emissions in the ironmaking process.

"Gas dispersion in flotation defines the efficiency of the process once the chemistry has been established. There are three measurements, superficial gas velocity, gas holdup, and bubble size, which along with the derived quantity bubble surface area flux, are used to define “gas dispersion.” Sensors for measuring gas dispersion in industrial machines have been developed. This communication describes the working principle of the techniques and illustrates their potential to detect problems and to improve the operation of individual cells, banks and circuits. IntroductionFlotation is the most widely used process to separate minerals and is finding increasing application in other chemical and environmental fields. The process exploits natural and induced hydrophobicity to collect selected particles on the surface of a bubble. Once the process chemistry to control hydrophobicity has been established, the efficiency depends on dispersion of air to generate the necessary bubble surface area. Bubble surface area flux, Sb, the interfacial area generated per unit time and unit area of the machine, is emerging as one of the most useful variables to quantify gas dispersion (Gorain et al., 1997, 1998) although not without its critics (Heiskenan et al., 2001).For a bubble population of mean size db at a superficial gas velocity (or rate) Jg, the bubble surface area flux can be derived from geometric considerations (Finch et al., 1999):"

Experimental Mine, Val d'Or, Quebec, Experiments on the ignition of sulphide dust clouds by explosives have been conducted in a 1 m3 explosion chamber. The explosives tested are ANFO, emulsion, aluminized emulsion and Detasheet. By controlling the composition of the ANFO and the emulsion explosive the oxygen balance could be changed in order to identify the dominant factors in the ignition of sulphide dust clouds by explosives. Experimental results, combined with theoretical calculations, show that the temperature of the detonation products is the most important parameter in the ignition of the dust cloud while the combustible detonation products are of secondary importance in the case of non-aluminized mining explosives. In the case of aluminized explosives and explosives having very negative oxygen balance the ignition of the dust cloud is assisted by the large amount of combustible detonation products.

Two comprehensive surveys, which focus upon backfill practices and the economics of backfilling in underground mines in Canada, have been conducted. The two surveys were designed to assess operational practices and costs associated with the wide scope of filling operations that must be met by individual mines, ranging from raw material feed to the preparation plant, through underground backfill transportation, to in-stope product placement. This paper presents the current state of backfill usage in Canada, identifies trends in minefill practices and provides mine operators with an updated database of information upon which they might compare their own practices and costs with present trends throughout the industry.

"In 1988, two of the present authors Warner and Vahed [1] were amongst several co-authors on a seminal paper reviewing nickel pyrometallurgical operations of the era. Given that significant changes in the nickel industry have occurred since that time, including the overall political landscape, technology, the overall world energy picture, the countries sourcing nickel and finally the nickel market itself, the present authors considered it timely to provide a 2015 update. In 1988, total world nickel production from sulphide and laterite sources, including production in the former "Centrally Planned Economies"- was about 0.86 million tonnes/a, while in 2014 total world nickel production reached an all-time high of almost 2 million tonnes/a - some 230% higher. On the other hand, while in 1988, about 94% of world nickel was produced pyrometallurgically and of the order of 33% via laterites, today, about 88% of nickel is by pyrometallurgy, with some 41% from laterites, thus showing that more nickel is now sourced from laterites, a trend which is expected to continue.During the period under review, new processing technologies were developed and introduced, along with substantial improvements in both the technologies employed and the scale of operations. Significant productivity gains have been achieved in sulphide pyrometallurgy in part through more efficient mineral processing, particularly in pyrrhotite rejection, and the use of ever larger-scale process equipment. This made it possible to treat lower grade and more complex ores. The significant game-changer from a production perspective was the introduction in the early 2000s of nickel pig iron (NPI) in China via modified iron blast furnace smelting, an old technology long ago cast aside by other nickel producing countries. With the exception of the emergence of this new NPI capacity in China, in the laterite industry modernization and expansion of existing operations has been employed to gain productivity, to cut costs and/or offset the effect of declining ore grades. The NPI technology development has become a game changer in the traditional global supply and demand relationship, opening up a new frontier to supply nickel to low grade utility steel producers. One other key nickel development was the Indonesian ban on nickel ore exports effective in January 2014, thus effectively curtailing NPI production at existing Chinese plants, but on the other hand, potentially prompting new smelting facilities in Indonesia. This paper reviews and updates major pyrometallurgical sulphide and laterite operations worldwide, including changes in nickel extractive metallurgy. It also provides a brief review of new developments in pyrometallurgical operations, with special focus on the NPI process and presents an outlook of the potential future direction of the industry."

Background: Mines of today are moving ever increasing tonnages of rock. The new ore bodies tend be of lower grade and located deeper in the earth?s crust. The industry?s focus to overcome this ?deeper but poorer? ore problem has traditionally been to lower the costs by increasing the scale of mining. This has resulted in an ever increasing size of mining equipment like drills, loading shovels, dump trucks. The main focus has been in reducing the cost per ton of mining. This cost focus has often resulted in increased waste rock dilution and more ore losses. From costs to value: Waste rock dilution means waste rock in the concentrator feed. It?s value in open pit mining is equal to the value of ore it replaces. In underground mining, waste rock dilution?s value is equal to the value of ore it replaces added to the costs of mining it. It is commonly accepted that waste rock dilution in open pit mining ranges between 5 and 20% and in underground mining between 5 and 40 % . In a typical large open pit mine ore value is from 20 to 60 USD per ton and mining costs are 1 to 3 USD per ton. One percentage point reduction in waste rock dilution represents savings corresponding to about 20% of total mining operation costs. The difficulty of reducing waste rock dilution comes from the complicated nature of the ores. Accurate ore waste-border detection has not been possible due to excessive costs. Core drilling combined with geochemical lab analysis is the most accurate method for locating ore waste borders. However, it is also expensive and time consuming, which is why it is often combined with somewhat lower cost methods like sampling drill cuttings from blasting drill holes or from reverse circulation drills and analyzing them in a laboratory. The main drawback with these methods, in addition high costs, lies in the sampling accuracy and in the quality control of the whole process when a large number of samples have to be handled manually. In every mine it is possible to halve waste rock dilution by using new on-line analysis technology .

"Ultrafine grinding of minerals has been in wide spread use in the industrial mineral field for over 30 years. Within the last 10 years the metalliferous industry has shown interest in the ability to produce ultrafine particles, as chemical, physio-chemical and physical separation processes have advanced to be able to treat ultrafine metalliferous particles. Also as the primary mineral deposits are depleted, new more difficult deposits must be mined. Existing operations are also looking to maximize economic return from existing deposits, requiring new thinking and technologies.The recent development of industrially proven and cost efficient technologies for ultrafine grinding has opened up another processing option for the treatment of finegrained metalliferous and refractory gold ores. The current commercial designs are variations of stirred mills used in the industrial minerals sector for the past 30 years. For the purposes of this paper ultrafine grinding is considered to be P80 of less than 15 microns.Attrition milling to fine grind sizes presents some challenging issues relating to scale-up including the dearth of information on the quantitative impact of feed and operating conditions, as well as the precise and accurate measurement of particle size distributions. Two examples from recent installations will be analyzed including Thalanga Copper and Century Zinc Mines. Both have diverse grind size targets for the SMD, yet both have realized significant metallurgical gains."

"As mine size and tonnage continues to increase, material handling/processing equipment has also increased in size with 400 MT haul trucks, 2000 KW crushers, 12 M SAG/AG mills, 8.5 M ball mills, 3000 M3 flotation cells and 12.5 MW HPGR’s all with planned designs to increase in size further. Related equipment including vibrating screens have also increased in size with screens seeing feed rates of 3000 MTPH. Open circuit SAG Pre-Crush and closed circuit HPGR flowsheets are becoming more common with large screening requirements. Large multi-slope (banana) or horizontal screens are commonly used for these applications, however as the size of these screens has increased, the number and size of the brute force/overhead exciters has increased but with limitations. An example is a SAG discharge screen that will see surges of material from the SAG mill which overload the screen, reducing the screen stroke or throw causing a large reduction in screen efficiency with excessive fines & moisture in the screen oversize feed to the pebble crushing circuit. "The Falconbridge Limited approach to employing communication equipment is first, to determine what is required in a given situation, second, to evaluate the possible alternatives, third, to select the most suitable hardware and, fourth, to determine what modifications, if any, are required to ensure not only successful implementation but continued low-cost reliability. Two examples are examined.The first situation required remote video monitoring of an acid loadout station. Several alternatives for linking to theremote site were investigated, including hard-wired, slow-scan and microwave. A comparison of these alternatives is shown and an appraisal of the performance of the selected microwave link is presented.The second situation required direct voice contact between the two members of an underground tram crew. Alternative solutions are described and an evaluation of the selected system- SHF portable radios - is presented.ObjectivesIn general, projects must have four main objectives: (1) to improve the safety of its operations; (2) to reduce its operating and capital costs; (3) to increase the efficiency of its work force; and (4) to increase its productivity. ScopeCommunication, when used wisely, can be a good tool to achieve these objectives. Projects can be kept simple using existing technology and adapting it to a particular task. To ensure the success of the project, it was necessary: to determine the project objectives; to evaluate the possible alternatives; to select the most suitable hardware; to adapt the hardware to the application, if required; and not to provide more than is necessary.Application at FalconbridgeTo illustrate this approach, two examples of actual installations at the Sudbury Operations are presented, sulphuric acid loadout, and the Falconbridge Mine haulage system."
