Once installed rolling mills can look forward to a long life. Around 40% of the 140 conventional hot strip mills presently in operation were built between 1960 and 1970. 17 of the 29 CSP®-plants were commissioned before the year 2000 and have automation platforms that are obsolete and/or have outdated rolling technology. Keeping pace with the market requirements is an ongoing challenge for producers of flat steel. It is a real balancing act keeping production facilities performing at necessary levels, safeguarding the investment and keeping outage periods to a minimum. To overcome these demanding factors and strike the right balance allowing for the production of higher grade steel that meets the current market price the installation of mechanical equipment as well as automation platforms and process technology must meet the latest technology standards. Being discussed in this paper are the different motives for modernizations along with their impact on project handling and commissioning philosophies. Experience gained during recent modernization projects in the field of flat steel rolling relating to Steckel / plate mills or current CSP® modernizations will be shared and demonstrate that each modernization has its own individual solution. Specific strategies are explained to help optimize production, increase plant agility and maximize the return on investment.

A competitive landscape pressurizes the steel producers business, zero defect requirements from customers forces the operators for additional efforts in process control and quality management. The so called quality related cost, which include also rework, cost for downgrading or even scabbing of material is already a remarkable lever in a plants profitability breakdown. The introduction of advanced state of the art grades in the product portfolio requires already a budgeting for the expenses for R&D and quality management. PQA has been developed as a process and quality management software solution next to existing level 2 or level 3 automation systems. It is focusing on the analysis of process data, equipment information, in line quality measurement devices and trend analysis to obtain an answer whether the process is according to definition and expectation and whether the intermediate or final product can be shipped for further processing as prime material. Advanced analytics which are linked to an expert know how based configuration identifies deficiencies in the production and processing process. An intelligent, state of the art quality rating system evaluates tolerable deviations. PQA comprises the software platform including the database, data configurator and collector from the different sources in the production process and units. The core element of the platform is the knowledge based expert know how package defining process and quality determining fundamentals. The paper describes the structure of the software package, it gives insights on the expert know how package, process and quality evaluation and points out the customer benefits, cost reduction, improvement yield, customer satisfaction increase. The SMS group has developed the ultrasound technology “HD scan” for inspection of the internal quality of as-cast products. This method of sample analysis requires less preparation work and is safer than the current, most common technique of etching and/or sulphur printing. Furthermore, this technology offers a three-dimensional view into the sample of the cast product and thus more representative information for a better quality evaluation. The internal quality evaluation can be performed automatically and objectively by software based on clear statistical methods. A quantitative centerline segregation rating can be assigned to each sample, based on the size and distribution of segregates detected by the unit. Internal crack statistic (length, position, orientation, etc.) and narrow side profile can also be measured. Grain macrostructure can also be visualized which allows for a potential optimization of casting parameters like strand cooling, soft reduction or electromagnetic stirring. The accuracy of the new method was proven by parallel metallographic investigations of more than 100 samples of different steel grades and sample shapes. Automatic defect evaluation and classification was compared against macroetching results. It was found that HD scan identified more defects and the visualization of the macro structure could be performed in more cases than with macro etching. All tests, comparisons, further developments and analyses for various steel producers and steel treatment companies have been conducted at the HD scan unit, located at the SMS group headquarters in Düsseldorf, Germany (Figure 1). Based on the results, SMS group has designed a unit which can be used in industrial scale.

Worldwide BOF-based steel plants are faced with demanding environmental requests and rising energy costs. For cleaning of primary gases from the BOF the scrubbing technology is worldwide adapted. For wet-scrubbers there is a direct relation between pressure loss and achievable clean gas dust content. Subsequently main energy consumers within Gas Cleaning Plants are the driving fans. To evaluate actual performance and to identify optimization measures extensive field measurements at existing Gas Cleaning Plants were performed. The operational results from various BOF plants worldwide will be presented and benchmarked. As a conclusion, advanced control strategies for reduced energy consumption and lower environmental impact were developed and implemented.

Hot Blast Stove Systems are an important equipment of a Blast Furnace plant. During the last years, performance requirements and operation practice for the Hot Blast Systems have changed and have a big influence on the Blast Furnace operation. Therefore it is necessary to keep the Hot Blast System in proper condition in order to maintain the production capacity of the Blast Furnace. It is important for operators to know the condition and relevant constrains of a Hot Blast Stove Plant. Assessing its condition on a regular basis, especially in advance of a Blast Furnace relining is therefore advisable. Considering the individual condition of the Hot Blast Stove Plant, improvements in operation, but also specific and dedicated repairs might be implemented. Design improvements can be implemented as well during such repairs. This paper will describe some of these design improvements, will illustrate their implementation in new hot blast stoves but will also describe repair methods for existing stoves. In addition new developments became popular during the last decade, like the so called Dome Combustion Stoves, which was invented already 30 years ago in Western Europe. Paul Wurth’s development in this regard will be discussed in this paper as well.

El aporte de energía química para la fusión supera sus límites año a año, requiriendo el desarrollo de equipamiento capaz de una acción rápida y precisa con grandes caudales de gases y sólidos inyectados. Existen nuevas herramientas para eliminar los riesgos de seguridad en la plataforma del horno, haciendo uso de sistemas de enfriamiento más seguros y duraderos, robots, automación de la operación del agujero de colado, y puertas de escoria controladas desde el púlpito.

The most recent modernization phase of the wire rod mill at Sterling Steel involved installation of a pre-finishing mill, using a Morgan Vee Mini-Block, a new water box and shear with utility systems and automation. The new mill configuration adds more stands to the mill for better drafting and is designed to improve finished product quality by providing a more uniform entry temperature, better control of the feed section into the No-Twist® mill as well as enhanced surface quality. The new shear improves cut length accuracy as well as decreases the amount of trimming to reduce yield loss. This paper explains the changes made in the mill and the features of the new equipment and automation.

Techniques which use a spring to supply the bias force to actuator are well adopted since they are inexpensive and simple to construct. In this work it was design an actuator concept using bias-type device technique, which comprises two coils that mutually push against each other to supply the stroke. For the coils springs, it was used a wire of NiTi shape memory alloys (SMA) and a wire of 400 grade maraging steel as construction materials.

Optimization of workflows and intelligent stock management; Slab stacking improvement by automated transport orders; and System automatically registers any slab movements even in manual operation. Case story: Steel producer ArcelorMittal Eisenhüttenstadt GmbH in Germany uses Primetals Technologie’s new stock yard logistics system in its finishing department. An exact image of its slab storage at any times is given by the warehouse logistics system to the company. It not only enhances the composition of the stacks of slabs, but also automates recording of manual restacking operations. Therefore the solution improves workflows and simplifies stock control. Cycle times have also been reduced due to the fact that the slabs can be charged to reheating furnaces ahead of the rolling mill due to less restacking operations within the slab storage. The expandable, modular system is based on the Siemens Simatic IT and Primetals Technologies’ IT4METALS Logistics product platform. It provides a large number of organizational and commercial features in the form of sophisticated graphics and tabular evaluations. For example, it can show how many crane movements have been made per shift for any category of slab, so that the time and cost for each operation can be calculated accurately.

Para acompañar el plan de aumento de producción de slabs de Siderar, fue necesario proyectar una nueva unidad separadora de aire para incrementar la generación de oxígeno, nitrógeno y argón. La premisa que direccionó este proyecto fue la integración y sinergia de la nueva unidad con el sistema de la Central Termoeléctrica y Altos Hornos, con el objetivo de salvar condicionamientos, obtener beneficios energéticos y aumentar la confiabilidad operativa. Como resultados de esta línea de trabajo se espera: Optimizar el aprovechamiento de gases de proceso, mejorando así el balance energético y la ecuación económica en la producción de los gases industriales; Mejorar el aspecto ambiental disminuyendo el quemado de gases en antorcha, reduciendo el consumo de combustibles fósiles y la compra de energía eléctrica; y aumentar la confiabilidad en el suministro de gases y del sistema de aire soplado a Altos Hornos.

Rising energy demand and steadily decreasing quality of raw materials due to the global resource depletion are great challenges to the steel production today. The FINEX® Process has been developed jointly by POSCO, Korea and PRIMETALS Technologies Austria, to provide the iron making sector with the capability to lower hot metal production costs, environmental pollutions and to increase the flexibility in terms of operation and the choice of raw materials. FINEX® is a new technology combining a gas-based reduction in a series of fluidized bed reactors and a reduction smelting in a melter gasifier. Commenced in April 2007, the first 1.5Mtpa commercial plant has demonstrated the competiveness as an alternative iron making route. Another 2.0 Mtpa, third generation FINEX® (3G) plant was recently installed at POSCO, Pohang Works and has been operating satisfactorily since its blow-in in January 2014. Based on the well-proven plant concept, new process features, the highly competitive production costs and environmental advantages, the FINEX® Process can be considered as a competitive alternative to the conventional blast furnace iron making route.

The innovative methodology developed by the author allows the elaboration of an Angle Roll Pass Design based on the practical observations of the rolling process and applies mathematical criteria, using the Ekelund´s formula supported by Advanced Excel tools (Reach Goal, PROCV-PROCH, Macros) and AutoCad. The first step is the definition of the number of stands, roll dimensions, gear boxes reduction, initial stock, average reductions, spread factors, finishing speed and type of grooves. For each pass are calculated: bite angle, spread, section reduction, lost and gain of temperature, separating force, speed, torque and motor power. After these calculations and checking of the parameters, the program calculates the dimensions of the passes transforming the flat passes into shaped ones. With these dimensions it is possible to draw the grooves using AutoCad and check section reductions. This methodology was already used for the development of a new project and also to check the parameters of existing ones, with comparison of the results and has shown to be reliable in real and tested projects. It is an innovative process that is not available in known literature.

With the growth of nanoscience and nanotechnology, the synthesis of nanostructured oxides has received a special attention. Metal oxides are widely used in the manufacture of microelectronic circuits, piezoelectric devices, fuel cells, catalysts, filters and bactericides systems. These metal oxides represent a large class of semiconductor materials suitable for photocatalytic processes. In recent years, new materials of this class such as TiO2 and ZnO have been developed due to their photo-catalytic abilities to degrade various environmental pollutants. This work aimed to evaluate the photocatalytic activity of zinc oxide previously synthesized by combustion synthesis in solution using citric acid as fuel and different reasons fuel/oxidant. After synthesis, the powders were subjected to heat treatments at different temperatures and photo-catalysis. The photocatalytic activity was evaluated by the degradation of a solution of methyl orange in a photochemical reactor of UV illumination, after which the transmittance of the samples measured with the assistance of a spectrophotometer. To analyze the results, a commercial zinc oxide was used as standard. The products of combustion synthesis in solution showed that photocatalytic activity varied according to the ratio fuel/oxidant and as a function of heat treatment. The results showed a higher photocatalytic activity for the products obtained with disabilities fuel in the reaction and heat treated.

Access to information is a key component for making improvements to any process. This is particularly true for all aspects of the iron mining and steelmaking process. The ability to make rapid control decisions can significantly influence process outcomes, including ensuring product specification, mining quality, transportation limits, upgrade factors, waste bypass and direct shipping, among many others. While traditional laboratory methods provide feedback for such processes, having access to analysis results in real-time can lead to positive reactive and predictive control decisions to be made rapidly, leading to significant improvements throughout the process. Scantech has been designing, manufacturing and supplying technological products to the minerals industry since 2002 to enable the availability of such realtime information to a mine or plant, with the benefits being enjoyed by a wide range of operators. This paper provides a summary of the available technologies used in the iron ore and steel industries, as well as providing a case study of their use at an Australian site, and a description of the potential benefits of a range of analysis equipment.

SMS group has developed a new micro-mill-concept, the core of which is the belt caster. This was first built on an industrial scale and has been put into operation and developed together with Salzgitter Flachstahl GmbH. The robustness in industrial-scale operation could be verified. The full use of the belt casting technology, mainly related to energy efficiency and CO2 reduction, is realized with the micro-mill-concept. This is an in-line-process, casting and rolling in one line.

Structural steel final mechanical properties of strength and ductility are predominately generated by the final ferrite grain size/packet size and homogeneity of that ferrite grain size/packet size through the cross-sectional area. Forty to seventy percent of the strength components come from how fine the final cross-sectional ferrite grain size/packet size that can be produced.[1] All the ductility properties of structural steels for a given microstructure are predominately driven by how fine AND homogenous the final cross-sectional ferrite grain size/packet size can be refined.[2,3,4] One key ductility property of structural steels used in construction and energy transmission applications is fatigue. Both low and high cycle fatigue can be realized in these end applications, however, low cycle fatigue is typically the predominate mechanism. In construction applications the environment for fatigue is typically air, such as in wind towers or high-rise building construction. In energy applications, there is an interest in high pressure (5.5 – 21 MPa, 800-3000 psi) gaseous hydrogen as an alternative fuel source to fossil fuels. A project to study the effect of the cross-sectional grain size/homogeneity of a relatively pure polygonal ferrite microstructure on the fatigue performance in air and high-pressure gaseous hydrogen has been developed. This paper will discuss the project strategy, microstructure developed for the project and initial test results.
