In 1963, the full-scale engineering study for the development of an iron, steel, and vanadium plant was initiated. This was the birth of Evraz Highveld and its process flow as it is known today. Highveld started out as a steelworks that produced steel and vanadium-bearing slag from a titaniferous magnetite iron ore mined from its own mine site near Steelpoort. The process utilized co-current rotary kilns for prereduction, and submerged-arc furnaces for the production of pig iron with approximately 1.15% vanadium. Because of various technical challenges that the submerged-arc furnaces experienced over the years, a decision was taken in 2004 to convert the furnaces to open slag bath (OSB) operation, in order to enable the maximum production of iron and vanadium while improving the control over operational parameters. The conversion proved to be highly successful and, since 2005, three furnaces have been converted to OSB operation. The fourth furnace will be converted in the first half of 2011. The conversion to OSB furnaces not only yields higher vanadium recovery to the metal at the iron plant, but also improves the overall throughput of the steel plant. This is the result of the higher carbon content of the liquid iron from the OSB furnaces, eliminating the need for anthracite addition to the shaking ladle process. This reduces the blowing time by approximately 60%. The conversion of the furnaces to OSB configuration is seen as an enabling technology change and a prerequisite to the implementation of other plant improvements that are envisaged. The long-term vision of EHSV is to convert five furnaces to OSB mode, and permanently decommission the two remaining submerged-arc furnaces. This will allow EHSV to maintain current steel and vanadium production but at a significantly improved overall efficiency.

Quartz is one of the main raw materials for the carbothermic production of ferrosilicon and silicon metal. The ideal process is written: SiO2 + 2C = Si + 2CO The real process is much more complicated, depending on the quality of the raw materials. Several research projects have been carried out on quartz for the (Fe)Si process during the last 50-60 years. One of the important properties that have been discussed in this review is the volume expansion that takes place between 850 °C to 1000 ºC and explosive disintegration for some quartz types. No final and definite conclusions have been made but several reasons have been mentioned: The influence of the phase transformation to tridymite, which takes place within the same temperature interval, has been discussed in several papers. Alkali impurities have been mentioned as a critical factor for this transformation to take place. Other researchers have mentioned mica impurities as a critical factor for the behavior of the quartz at these temperatures. Studies of fluid inclusions in quartz was reported in some papers focusing on the volume expansion of these during heating as a source of explosive disintegration, especially along planes of healed micro fractures that often contain vast numbers of such inclusions. Several methods for investigations of the important properties of quartz have been presented and these provide a good basis for the further research on quartz raw materials.

The South African platinum mines in the Bushveld Complex (BC) have unique features that distinguish them from the gold mines. They have a higher horizontal stress closer to the surface, lower occurrence of seismic activity (caused mainly by pillar failure), and are sited in an area of high geothermal gradient. One of the future challenges of platinum mining is the increasing temperatures as the mining depth increases. High temperatures invariably bring about higher ventilation costs and require different approaches to human factors and ergonomics. Excavation stability would also be another area of concern due to increasing stresses. In this investigation, the effect of temperature on the physical and chemical properties of selected Bushveld rocks (chromitite, pyroxenite, norite, leuconorite, gabbronorite, mottled anorthosite, varitextured anorthosite, granite, and granofels) was studied by means of optical microscopy and scanning electron microscopy using energy-dispersive Xray spectrometry (SEM-EDX). The rock specimens were heated in a temperature-controlled oven a rate of 2°C /min to 50°C, 100°C, and 140°C and kept at temperature for five consecutive days. Samples were allowed to cool to ambient temperature (approximately 20°C) before image capturing. Micrographs of the specimens were taken before and after heat treatment. All the SEM samples were also subjected to heating and cooling on alternate days for ten days in order to observe the effect of repeated heating and cooling on the rocks. The results of the optical microscopy analyses showed minor physical changes in the rocks. The SEM images revealed that cracks initiating at lower temperatures extend with increasing temperature. The chemical analyses showed that the temperature range considered in this research is not high enough to induce changes in the chemical composition of rock samples.

Following on the design of good mining layouts and regional support systems, and the implementation of sound strata control practices, stope support is the ultimate strategy to combat the hazards of rockfalls and rockbursts. The primary function of stope support in intermediate and deep level mines is to stabilize the rock mass immediately surrounding stoping excavations, that is, the zone of fractured rock which behaves in elastically around stopes. Support design is a process resulting in a support system which is both practical and meets or exceeds by a factor of safety the requirements for a particular geotechnical environment. The aim of this project was to design a support system, which accommodates the factors of rockfalls and rockbursts. The pack support unit must be easily handled, less costly and can be used in stopes without any significant convergence. The project tested the structural stability of packs to their expected deformation, in order to design a height to width ratio for stopes where little convergence is expected.

Labour protection, that is prevention of occupational disease and reduction in the frequency of accident, has always been a matter of major concern of mining industry. Management and the government should promote and maintain high safety standards through some measures to reduce accident frequency and occupational disease. This can be achieved by using the science and technology for improving the working conditions, educating workers and managers about accidents and prevention techniques. The detailed analysis of an accident requires knowledge of many factors such as location, time, type, cost of accident, victim, nature of the injury, personal and environmental factors etc. that can be obtained from the standard coded accident report form. There is a need to prepare safety data in a common format to produce a common safety reporting system and ‘Occupational Health and Safety Management Tool’ is being designed to manage this by using database and Internet technology. Precautions should be taken according to results from database queries by providing comprehensive and accurate national data. To have an accident is unfortunate, however, to have an accident and learn nothing from it is unforgivable. Laser surface alloying was used to develop copper and molybdenum aluminides by injecting premixed copper and molybdenum powder particles into a laser-generated melt pool on an aluminium substrate. Different laser processing parameters were used to produce the composite thin layers on the substrate material. The microstructure and phase constituents of the composite layer were studied by means of scanning electron microscopy (SEM), energy dispersive spectroscopy (EDS), and X-ray diffraction (XRD) techniques. Experimental results show that the matrix structure of the metal matrix composite layer consists of ?-CuAl2and MoAl5. Surface hardness was increased by a factor of 3.

By implementing a converter downstream of the reduction furnace it is possible to broaden the product range significantly. The converter can also successfully be used to strip furnace slag from chromium oxide. Some process alternatives and their economical, practical and environmental implications are studied using process models developed based on UHT?s long experience in stainless steelmaking, stainless steel process control and charge chrome refining. Mineral exploration programmes around the world use data from remote sensing, geophysics, and direct sampling. On a regional scale, the combination of airborne geophysics and ground-based geochemical sampling can aid geological mapping and mineral exploration. Since airborne geophysical and traditional soil-sampling data are generated at different spatial resolutions, they are not immediately comparable due to their different sampling density. Several geostatistical techniques, including indicator cokriging and collocated cokriging, can be used to integrate different types of data into a geostatistical model. However, with increasing numbers of variables the inference of the crosscovariance model required for cokriging can be demanding in terms of effort and computational time. In this paper a Gaussian-based Bayesian updating approach is applied to integrate airborne radiometric data and ground-sampled geochemical soil data to maximize information generated from the soil survey, enabling more accurate geological interpretation for the exploration and development of natural resources. The Bayesian updating technique decomposes the collocated estimate into two models: prior and likelihood models. The prior model is built from primary information and the likelihood model is built from secondary information. The prior model is then updated with the likelihood model to build the final model. The approach allows multiple secondary variables to be simultaneously integrated into the mapping of the primary variable. The Bayesian updating approach is demonstrated using a case study from Northern Ireland. The geostatistical technique was used to improve the resolution of soil geochemistry, at a density of one sample per 2 km2, by integrating more closely measured airborne geophysical data from the GSNI Tellus Survey, measured over a footprint of 65 x 200 m. The directly measured geochemistry data were considered as primary data and the airborne radiometric data were used as secondary data. The approach produced more detailed updated maps and in particular enhanced information on the mapped distributions of zinc, copper, and lead. The enhanced delineation of an elongated northwest/southeast trending zone in the updated maps strengthened the potential for discovering stratabound base metal deposits..

Significant advances have been made in the design of centrifugal slurry pumps that are used for pumping high-density viscous and paste slurries. This paper presents the results of a series of centrifugal pump performance tests that were conducted using an FLSmidth 6 x 4 Krebs millMAX centrifugal pump. The pump was fitted with a dry mechanical seal to prevent dilution of the slurry from gland service water, as the theology of the slurry is sensitive to small changes in slurry density. Tests were done using paste kaolin slurry with Bingham yield stress values between 578-1 120 Pa and plastic viscosities between 728 and 1491 mPa.s. The viscous properties of the paste during each pump test were measured using a rotational viscometer. Pump head and efficiency de-rating were measured and compared to the correlations of Walker and Goulas (1984). The test data shows the pump's best-efficiency point (BEP) changes and shifts to the left of the performance curve. The pump efficiency decreases as the slurry yield stress increases. The head de-rating data shows more head de-rating at the low flow rates compared to the high flow rates for the high viscosity slurry, which is in line with the findings of Walker and Goulas (1984). This paper demonstrates that it is possible to pump very viscous, high yield stress slurries with limited head and efficiency de-rating using centrifugal pumps, provided that positive suction conditions are maintained at all times.

The microstructure of ferrosilicon is important since it controls the disintegration of the material during crushing and thus the generation of fines. Therefore a study of the microstructure formation during solidification of pure FeSi(75wt%Si) and FeSi(75wt%Si) containing 1.2wt%Al and 0.2wt%Ca has been initiated. The material has been cast into rods of 8mm diameter, which have been remolten by induction heating and directionally solidified in a Bridgman apparatus. This allows the temperature gradient and the growth rate to be controlled independently. The temperature history during solidification has been recorded by a thermocouple in the melt. Growth rates have been varied between 5 and 400µms-1 and temperature gradients between 3 and 14°Kmm-1. The microstructures show a large dependence on the solidification conditions. The crack formation in the alloys has been studied and found to be strongly related to the microstructure.

Keywords: MgO-MgR2O3 refractory, SO2-containing gases, chemical attack The reaction mechanisms occurring when MgO-MgR2O3 refractories are exposed to SO2-containing gas atmospheres were examined. The study examined the characteristic structures of magnesite-chrome, chrome-magnesite and magnesite refractories exposed to SO2-O2 gas mixture at temperatures of 700°C to 1350°C. The phase characterization was conducted with scanning electron microscopy (SEM) and powder X-ray diffractometry (XRD). The results show that the physical characteristics of the refractory matrix along the grain boundaries are important refractory features during chemical attack from SO2-containing gas. Upon heating in SO2-containing gas, the changes in phase-chemical compositions and accompanying grain growth causes loosening of the structure and the pore volume promotes gas diffusion. The chemical reactions that occur form stable sulfate compounds identified as MgSO4, CaSO4 and CaMg3(SO4)4, and lead to disintegration of various phase structures and consequently erosion of the refractory. In conclusion, the reaction mechanisms in MgO-MgR2O3 refractories exposed to SO2-containing gases progress through a combination of structural disintegration and chemical attack.

Grade control and short-term planning are usually based on the samples obtained from blastholes. These samples may carry a large sampling and sample preparation error. At El Tesoro copper mine in northern Chile, an advance drilling grid is used for short-term planning and grade control. These drill holes are sampled well in advance, and a short-term model that incorporates several variables and sophisticated estimation methods can be prepared for decisionmaking. An additional advantage of the advance drilling samples is that reverse circulation can be used instead of conventional down-the-hole equipment, and a very careful sampling and sample preparation process can be implemented, reducing the total sampling error. Advance drilling can be performed on a wider grid than blasthole drilling, hence the decision about the grid requires assessing the economic benefit of different sampling grids. Furthermore, this process allows the cost of poor sampling and the effect of different estimation procedures to be quantified. We demonstrate the optimization of the drilling grid for short-term planning and grade control at El Tesoro mine by means of the economic evaluation of the performance of different drilling grids, with different drilling techniques (which differ in the sampling error). The methodology is based on creating dense (exhaustive) geostatistical simulations of the grade distribution over a volume defined for a production period in respect of the geological model, and assuming each simulation as the true grade distribution. Then, samples are obtained from the exhaustive simulations at a spacing similar to the advance grid to be evaluated, and a sampling error is added. The short-term estimation procedures used on the mine are applied to determine the destination of each block and the profit obtained. This profit can be compared with the maximum profit (unachievable) and with the profit under different sampling errors and grids. The results show that the current 8 x 8 m drilling grid is appropriate and by reducing the sampling error, misclassification is also reduced, leading to an increase in profit of about US$ 5 million in 4 years.

Traditionally, bottle roll tests have been used to optimize the extraction process for best gold extraction and recovery. Such tests typically involve exposing the ore to defined reagent concentrations (lime, cyanide and sufficient oxygen) and balance the gold input with recoveries and losses. With mounting pressures to accommodate sustainability issues during development work, it became apparent that much more information would be required on the interactions and kinetic behaviour of solid and solution species during the entire leach process. This information is vital to enable proactive management of critical issues such as cyanide, arsenic, water and tailings management. Inadequate management of these aspects has led to temporary closures and, in cases of non-compliance, to the dynamically changing regulations. MINTEK?s advanced leach facility (ALF) is being developed with the aim of bridging the knowledge gap between the gold leach process and the predictable environmental impacts upon discharge. The facility aims to monitor all parameters of relevance such as pH, Eh, dissolved oxygen, metals, cyanide species, and viscosity during the entire process to enable more informed decisions on practical interventions. The presented set of data reflects first experiences gained from processing a refractory gold ore concentrate. Attempts at optimizing the process were limited due to the developmental nature of the work. Data relating to leaches with differing preoxidation conditions and cyanide staging is presented.

Xstrata has modified and improved on the solid state reduction of chromite (SRC) process that was pioneered by Showa Denko in Japan and previously used at Xstrata?s Lydenburg plant. The history of pre-reduction is a long one, with the SRC process being the first and only commercially successful one prior to Premus. Krupp developed the chromite direct reduction and the rotary hearth for the pre-reduction of chromite. However, these processes have not been successfully commercialised. The are a number of significant differences between Xstrata?s patented Premus and the original Consolidated Metallurgical Industries (CMI) process. These include, the use of lower cost anthracite fines as the reductant source together with the use of unactivated bentonite as the binding agent. In addition the use of oxygen as an energy source is used in Premus but not in the original CMI process. There was a fundamental change in the operational philosophy of the process in that while the original CMI process aimed to maximize metallization of the pellets, the Premus process seeks to maximize the energy output from the kiln while still achieving the required efficiencies and hence increasing furnace output. Premus is designed to reduce electrical energy consumption, provide high recoveries of metallic oxides, and utilizes low cost reductant and energy sources such as anthracite and oxygen respectively. Due to the fact that Premus is one of the most technologically advanced and competitive processes used today in the production of ferrochrome it was the process selected for Xstrata?s new ferrochrome facility, Project Lion, that is due to be commissioned in the third quarter of 2006 in the Steelpoort Valley in Mpumulanga, South Africa.

The Chemwes uranium plant treats old gold-plant residues from the Sttifontein and Buffelsfontein Gold Mines by acid leaching, belt filtration, countercurrent ion exchange (ClX), and Bufflex solvent extraction (SX). The uranium is recovered by precipitation as ammonium diuranate. Absorption and elution in the CIX section are achieved in four NIMCIX columns operating as two parallel streams. Each loading column is 4,85 m in diameter and contains 12 absorption stages. The elution columns are 3 m in diameter and contain 8 stages. The eluant used is 10 per cent sulphuric acid at ambient temperature. During the commissioning and initial operating periods reported here, the plant yielded an average barren solution of 1,6 p.p.m. of U3O8 from a feed with a mean U3O8 concentration of 132 p.p.m. The U3O8 concentrations in the barren solution were better than 2 p.p.m. some 85 per cent of the time, and better than I p.p.m.73 per cent of the time. Investigations are underway to institute an automatic control system that will result in the U3O8 values on the resin and in the barren solution being maintained at or near the target values in spite of changes in the concentration of uranium in the feed solution.

Selection of the most suitable roadheaders (boom type tunnelling machines) for the galleries/tunnels to be excavated in certain rock and under known project conditions is important for avoiding problems during application. This research utilized a multiple attribute decision-making method and studied how this will be applied for the selection of boom-type excavation machines. The Cayirhan Coal Basin was used for selecting roadheaders using the analytical hierarchy process, which is one of the multiple attribute decision-making methods. To conclude, this study reveals that decision-making methods can be used in the process of selecting roadheaders for the excavation of galleries. "Exploitation of an ore deposit can be optimized by adapting the beneficiation processes to the properties of individual ore blocks. This can involve switching in and out certain treatment steps, or setting their controlling parameters. Optimizing this set of decisions requires the full conditional distribution of all relevant physical parameters and chemical attributes of the feed, including concentration of value elements and abundance of penalty elements. As a first step towards adaptive processing, the mapping of adaptive decisions is explored based on the composition, in value and penalty elements, of the selective mining units.Conditional distributions at block support are derived from cokriging and geostatistical simulation of log-ratios. A one-to-one log-ratio transformation is applied to the data, followed by modelling via classical multivariate geostatistical tools, and subsequent back-transforming of predictions and simulations. Back-transformed point-support simulations can then be averaged to obtain block averages that are fed into the process chain model.The approach is illustrated with a ‘toy’ example where a fourcomponent system (a value element, two penalty elements, and some liberable material) is beneficiated through a chain of technical processes. The results show that a gain function based on full distributions outperforms the more traditional approach of using unbiased estimates."

Safety nets have been used selectively in several South African mines over the years. Recently, however, an increased emphasis on mine safety has seen a resurgence of their utilization underground. This renewed interest has, however, also raised questions about the design and performance of these nets and their practical applications underground; these are the subjects of this paper. Generally, mine safety nets are used to protect personnel from falling rock in temporarily supported development ends, tunnels, ASGs and stopes. These diverse applications each require specific net designs, resulting in a wide product range. As a rule, however, mine safety nets need to carry specified static or dynamic loads with the least possible deformation. Because of the application-specific characteristics of mine safety nets, there is no South African national standard for them. Consequently, neither the SABS, nor the CSIR, performs standard tests on these components. In 2007, therefore, SIMRAC made available their Savuka facility for the testing of mine safety nets; the Savuka drop test became the accepted industry test standard for mine safety nets. From late 2007 to mid 2009, Norsenet, in collaboration with SRK Consulting, the designated operators of the site, conducted approximately 200 tests, which formed the core of Norsenet's database of safety net performance under various loading conditions. The test specimens comprised a wide range of net materials and config¬urations; the materials included: high density polyethylene, polypropylene, polyester, nylon, as well as a blend of polyester and polypropylene used primarily for reinforcement ropes. Net configurations encompassed the following parameters: net type, i.e., knotted nets or sewn nets; net strand type, i.e., braids, twines, or webbing; strand size; mesh size; mesh orientation, i.e., parallel or oblique to the net edge; net edge reinforcement, i.e., knotted, tied, with or without reinforcement ropes; internal reinforcement ropes, i.e., diagonal ropes and/or orthogonal ropes; as well as net attachment options, including loops and chainlinks. From the number of variables listed above, and the limited number of tests available, it can be appreciated that the findings of the test series required careful scrutiny. Nevertheless, principal performance factors clearly emerged: besides the obvious net mesh variables, such as net strand material, strand diameter and mesh size, it was the configuration of the reinforcement ropes and their attachment to the net panel which had the strongest influence on net performance. All the structural elements of a safety net need to work together to transfer the imposed load from the net panel, through the reinforcement ropes, to the net attachment points. In this load transference chain, the weakest link limits the strength of the structure. From this development work, Norsenet has gained valuable expertise to custom-design and manufacture nets to clients' specifications. The examples presented in the paper will also show the experience acquired in the installation of nets underground. Future work will include the establishment of a state-of-the-art net testing facility at Norsenet's factory in Vredenburg..
